Equal channel angular extrusion (ECAE) is one of the important methods to produce bulk-nano materials by accumulating plastic strain into the workpiece without changing its cross-sectional shape in the multi-pass processing. As this forming technique greatly refines the grain size, it is an effective method of obtaining materials with high strength and toughness.
Many researches have been done for the study of multi-pass ECAE process and material behavior using conventional solid die. In the experiments using conventional solid die, the forming load is very high because of severe friction and dummy specimen.
In this study, split die was designed to reduce the forming loads and improve the accuracy of a material shape in the multi-pass ECAE process. Experiments with commercially-available pure aluminum alloy (AA1050) specimen with a square cross-section were carried out using the split die for route A and C, up to four passes. The forming simulation tool, CAMPform3D, based on the rigid thermo-viscoplastic approach and constant shear friction model, was currently used to simulate the multi-pass ECAE process through rotating three-dimensional model. The accuracy of finite element simulation results was verified through comparison of numerical data with experimental findings.
The effect of routes and number of passes was currently examined using finite element analysis in terms of the prediction of forming loads and deformation behavior. Compression test and Vickers hardness test were carried out to investigate the variation of yield strength and hardness of specimens during the multi-pass ECAE process. Also the microstructure of specimens was investigated to find the reduction of grain size.
대부분의 다단계 ECAE 공정에 관한 실험은 일체형 금형을 사용하거나 일반적인 반복공정이 아닌, 일회 ECAE 공정으로 다단계 효과를 거둘 수 있도록 설계된 금형을 사용하여 이루어지고 있다. 하지만 이러한 공정은 소재 변형 시 매우 높은 하중을 필요로 하여 단계가 진행될수록 소재의 강도가 증가하는 ECAE 공정에서는 공정을 수행하는데 어려움이 있다, 또한 일체형 금형의 경우 다단계 ECAE 공정 시 추가시편에 의해 소재의 변형거동을 유한요소해석으로 체계적으로 분석하는 데 어려움이 있다.
따라서 본 연구에서는 다단계 ECAE 공정에서 작은 하중으로 반복공정이 가능하고 ECAE 공정 중 소재의 변형거동에 대한 공정인자의 영향을 체계적으로 고찰할 수 있는 ECAE 공정용 사각형 통로의 분리형 ECAE 금형을 설계 및 제작하였다. 분리형 금형을 사용하여 상용 순수 알루미늄합금 (AA1050)에 대해 경로 A와 C의 ECAE 공정을 4 단계까지 수행하였다. 이러한 다단계 ECAE 공정 실험에 대해 삼차원 유한요소해석을 수행하였고 가공경로, 가공횟수 마찰 등의 공정인자가 소재의 유동, 변형률 분포 및 형상의 변화에 미치는 영향을 분석하였다. 또한 가공경로에 따른 소재의 유동응력의 변화를 고려하여 다단계 ECAE 공정 중 성형하중의 변화를 예측하였다.
이에 앞서 1 단계 ECAE 공정을 다양한 마찰계수에 대해 유한요소해석 한 결과와 실험에서의 소재 변형 및 하중을 비교함으로써 본 연구에서 사용한 삼차원 유한요소해석의 신뢰성을 검증하였다. 추가적으로 ECAE 가공된 소재의 압축시험, 경도 측정을 통해 다단계 공정 중 소재의 강도 변화를 알아보았고 미세조직의 관찰을 통해 공정인자와 소재의 강도와의 관계에 대해 분석 및 고찰하였다.
