Adhesive joints have played a significant role in various engineering applications. In an attempt to improve the strength of adhesive joints, many researchers have found that the strength of joints could be enhanced by introducing roughness on the adherends and are trying to correlate the joint strength with roughness parameters, although the studies still need further investigations. Meanwhile, in terms of mixed-mode failure analysis of adhesive joints, adhesion strength should be characterized using a fracture mechanics parameter, namely interfacial fracture toughness as a function of phase angles, since the critical stress alone cannot accurately predict the failure of the adhesive joint. The single-leg bending (SLB) test offers a reliable method to measure interfacial fracture toughness over various mode mixities. Thus, we investigated surface morphology effects on mixed-mode fracture toughness for CFRP/metal interfaces by performing SLB tests.
A variety of surface conditions were fabricated, including sandpaper-abraded surfaces, surfaces with a micro scale line pattern, and surfaces with nano scale pores on a micro scale line pattern. As a result, the fracture toughness for CFRP/metal interfaces with the various surface conditions was obtained over a relatively wide range of phase angles. Firstly, the experimental result of the sandpaper-abraded CFRP/steel interface conformed that the interfacial fracture toughness increases as the mode II component becomes dominant. The effect of loading mode on interfacial crack growth was discussed on the basis of crack path observation with microscopic images. The influence of interfacial roughness on adhesion strength was also examined. Secondly, the fracture toughness of the CFRP/steel interfaces with the micro scale line pattern was compared to that with sandpaper abrasion. It was found that the micro scale line pattern could significantly improve the interfacial fracture toughness over the all mixed-mode ratios tested. The microscopic images showed that the mechanical interlocking effects induced by the micro scale line pattern mainly contributed to the fracture toughness improvement in the tests. Lastly, we also fabricated nano and micro scale surface morphology in aluminum adherends to examine the effects of several surface conditions of the adherends on the joint strength. The results showed that the adhesion strength could be enhanced by applying both the nano and micro scale surface morphology on the aluminum adherend. The nano size porous surface structure seemed to allow the adhesive to fill the pores and form mechanical keying at the interface. Mechanical interlocking in micro scale pattern was found to be more effective with nano scale surface morphology, promoting additional mechanical adhesion integrity at the interfaces. The interfacial fracture toughness data for CFRP/aluminum and CFRP/steel interfaces with the fabricated pattern and sandpaper-abrasion were collectively provided over a wide range of mixed-mode ratios for comparison.
1950 년대 이래로 항공기 산업을 비롯한 자동차, 로봇, 전기 전자 분야에서 접착제 결합법이 널리 이용되고 있다. 접착제 결합 조인트는 전통적인 결합 방법인 볼팅, 리벳팅과 비교하여 결합 시에 부가적인 구멍의 가공이 필요하지 않아 불필요한 응력 집중을 막을 수 있다. 또한 접착제 결합은 조인트 생성을 위하여 용접에서와 같은 높은 온도를 필요로 하지 않기 때문에 거의 모든 재료에서 이용 가능하다는 장점이 있다.
접착제 조인트가 기계적인 구조물에서 이용될 때는 접착제 및 접착 계면의 강도를 평가하여 접착 조인트의 파괴 하중을 예측할 수 있는 능력이 매우 중요하다. 이 때 파괴역학 파라미터인 에너지해방률 (energy release rate)이 접착제 조인트에서의 파괴하중을 예측하는 파손 판별법 (failure criterion)에 이용 될 수 있다. 접착제 조인트의 파괴를 일으키는 계면 균열은 균질 재료에서의 파괴 양상과는 다르게 계면을 따라 진전하므로 외부 하중 방향에 따라 일반적으로 열림 모드와 미끄러짐 모드가 함께 존재하는 혼합 모드 상태에 놓이게 된다. 따라서 본 연구에서는 CFRP/금속 이종재료 single-leg bending (SLB) 시편을 이용하여 다양한 혼합 모드 비율에서의 접착 계면 파괴인성치 측정을 시도하였다.
SLB 시험편은 두 재료의 두께 비율을 달리 함으로써 다양한 혼합 모드 비율을 쉽게 얻을 수 있는 혼합 모드 파괴인성치 측정을 위한 시험편이다. 3점 굽힘 시험을 통해서 SLB 시험편의 균열이 완전히 진전할 때까지의 변위와 하중이 컴퓨터로 전송, 저장되었고 하중-변위 곡선을 얻을 수 있었다. 이 실험으로부터 측정된 SLB 시험편의 굽힘 강성은 균열 선단에서 발생하는 소성 변형 영향 등을 고려하지 않은 보 이론으로부터 예측 된 값과 차이를 보이게 된다. 따라서 올바른 파괴인성치 계산을 위하여 보 이론이 아닌 실제 실험에서 측정된 컴플라이언스 (compliance, 하중-변위 곡선상의 균열진전 시작 전까지의 선형 영역의 기울기 값의 역수)를 이용하는 컴플라이언스 보정법 (compliance calibration method)을 이용하였으며 서로 다른 열팽창 계수로 인해 이종재료 시편에 나타나는 열 잔류 응력 효과도 함께 고려하였다.
먼저, 사포로 거칠기를 형성한 CFRP/탄소강 계면의 파괴인성치가 혼합 모드 비율을 나타내는 위상각의 함수로 나타내어졌다. 비록 같은 계면 조건의 파괴인성치 일지라도 가해지는 하중 모드에 따라 미끄러짐 모드 비율이 클수록 계면 파괴인성치가 2차 함수 형태로 증가하는 것을 볼 수 있었다. 균열 진전 영상으로부터 관찰한 결과 이 파괴인성치의 증가 경향성은 계면파손 (adhesive failure)에서 응집파손 (cohesive failure)으로의 변환에서 기인한 것이라 볼 수 있다. 응집파손은 재료 자체의 큰 소성영역 발생으로 인해 파괴에 더 많은 에너지를 소모하는 파괴 방식이며 에폭시 접착제가 금속 표면의 거칠기 사이사이 스며 들어간 후 경화하여 기계적 맞물림을 형성하였고 미끄러짐 모드가 가해졌을 때 이 효과가 극대화 되어 파괴인성치가 상대적으로 높아짐을 확인하였다.
다음은 탄소강의 접착면에 마이크로 크기의 라인 패턴을 제작함으로써 이러한 표면 형상이 파괴인성치 향상에 어떠한 영향을 미치는지 알아보았다. 탄소강의 표면에 광리쏘그래피 (photolithography)를 이용하여 식각되는 부분과 그렇지 않은 부분의 너비가 각각 80 μm 인 1:1 비율의 라인 패턴이 제작 되었다. 이후 앞서 진행된 실험에서와 같은 방식으로 CFRP 복합재료를 적층하고 경화하여 이종재료 SLB 시편을 완성하고 3점 굽힘 실험에서 측정된 하중-변위 그래프로부터 파괴인성치를 계산 하였다. 접착면의 라인 패턴 형상으로 인한 접착 강도 강화 효과를 확인 하기 위하여 일반적인 접착면 처리 기법인 사포로 거칠기를 형성한 실험 결과와 비교하였다. 측정된 모든 범위의 혼합 모드 비율에서 파괴인성치가 2배 정도 향상됨을 확인하였다. 파괴시의 계면 영상으로부터 균열 진전이 라인 패턴 형상에 의해 저지 되고 파괴시에 더 큰 에너지를 소모하는 에폭시 접착제 층의 응집 파괴를 초래하는 것을 확인하였다. 마이크로 크기의 라인 패턴이 사포로 생성된 표면 거칠기보다 훨씬 효과적으로 계면의 기계적 맞물림을 형성함을 도움으로써 모드 혼합 비율 전 영역에서 파괴인성치 향상에 기여하였을 것이라고 추측한다.
마지막으로 알루미늄 합금의 표면에 탄소강 시편과 같은 방식으로 마이크로 크기의 라인 패턴을 형성하고 다시 라인 패턴 영역 전체를 양극산화 (anodizing) 처리 함으로써 나노 크기의 기공 구조를 형성하였다. 혼합 모드 비율의 영향을 배제하고 표면 처리의 영향만을 살펴보기 위하여 SLB 시편의 두께 비율을 고정하고 접착제 표면을 세가지 조건 - 사포로 형성한 거친 표면, 마이크로 크기의 라인 패턴만을 가진 표면, 그리고 마이크로 크기의 라인 패턴과 그 영역 전체에 형성된 나노 크기 기공 구조를 가진 표면 - 으로 완성하고 각 조건에서의 최대 하중 지지 능력을 비교 하였다. 마이크로 라인 패턴과 나노 기공 구조를 모두 가진 표면에서 가장 큰 최대 하중 지지 능력을 나타내었으며, 마이크로 라인 패턴만을 가진 표면이 두 번째, 그리고 사포로 형성한 거친 표면이 가장 낮은 최대 하중 지지 능력을 나타내었다. 파단 계면 SEM 사진으로부터 계면의 접착 강도는 형성된 마이크로와 나노 크기의 표면 구조가 주어진 혼합 모드 하중 상태에서 얼마나 효과적으로 기계적 맞물림 효과를 발휘 할 수 있는가와 밀접한 관계가 있음을 보여준다.
가장 좋은 결과를 보였던 마이크로 라인 패턴과 나노 기공 구조를 가진 알루미늄 합금 시편을 이용하여 두께 비율을 달리하며 SLB 시험을 진행 하였다. 다양한 혼합 모드 비율에서 파괴인성치를 계산하여 사포로 거칠기를 형성한 접착면의 실험 결과와 비교하였다. CFRP/탄소강의 실험 결과와 유사한 양상으로 대부분의 혼합모드 비율에서 마이크로 & 나노 패턴을 가진 CFRP/알루미늄 계면의 파괴인성치가 향상됨을 확인하였다.
이상에서 살펴본 결과로부터 표면 형상 변화에 의해 거의 모든 혼합모드 비율의 하중 하에서 접착조인트의 파괴인성치가 강화될 수 있음을 확인하였다. 강화 원리는 첫 번째로 이러한 표면 형상으로 인해 접착 계면의 기계적인 맞물림 효과가 증대되었기 때문이며, 두 번째로 이러한 기계적 맞물림 효과로부터 계면 균열 진전의 양상이 접착 파손 모드 (adhesive failure)에서 응집 파손 모드 (cohesive failure)로 전환된 데 있다.
