Fabrication process and mechanical properties of cubic boron nitride nanocomposites were investigated. Cubic boron nitride (cBN) is one of the hardest materials known, with the value of hardness next to that of diamond while possessing many excellent physical and chemical properties. Unlike diamond, cBN by virtue of its lower chemical affinity towards elements like Fe, Ni and Ti, is used for the machining of hard ferrous materials such as hardened alloy steels, tool steels and cast iron. Polycrystalline cubic boron nitride (PCBN) is fabricated by sintering cBN powder with special ceramic materials as binders. In recent years, PCBN tools have also found wide acceptance in the various industrial machining fields of difficult-to-cut materials, such as titanium alloys and nickel based superalloys. In machining high precision and high hardness components, hard turning of PCBN tools provides an alternative to conventional grinding process. Cubic boron nitride loses its oxidation resistance at $1200\degC$. Compounds of titanium such as TiN or TiC are often added to improve the thermal stability of cBN cutting tools. In general, cBN is mechanically mixed with binders or sintering agents, then sintered at very high pressures and high temperatures. Due to very high melting point of the binders added, sintering proceeds without forming a liquid phase. During the solid state sintering, it is difficult to diffuse the binding material over the entire surface of every cBN particle. This often results in an inhomogeneous microstructure that either has portions lacking binder additives or portions where binding materials are segregated.
In this study, Fabrication process and characterization of nanocrystalline TiN coated cubic boron nitride were investigated. TiN was employed as the binder material. Coating of the binder material on the surface of each cBN particle was explored for the purpose of increasing the microstructural homogeneity and decreasing the cBN-cBN contact in the final sintered compacts. A novel sol-gel process was applied to prepare nanocrystalline TiN coated cBN powders. Cubic boron nitride (cBN) particles coated with 10 wt% nanocrystalline TiN were prepared by coating the surface of cBN particles with $TiO_2$, followed by nitridation with $NH_3$ gas at $900\degC$. Coating of $TiO_2$ on cBN powders was accomplished by a sol-gel process from a solution of titanium (IV) isopropoxide and anhydrous ethanol at a pH between 5.4 and 6.3. An amorphous $TiO_x$ layer of 50nm thickness was homogenously formed on the surface of the cBN particles by the sol-gel process. The amorphous layer was then crystallized to an anatase $TiO_2$ phase through calcination in air at $400\degC$. The crystallized $TiO_2$ layer was 50nm in thickness, and the size of $TiO_2$ particles comprising the layer was nearly 10 nm. The $TiO_2$ on cBN surfaces was completely converted into nanocrystalline TiN of uniform particles 20 nm in size on cBN particles by nitridation under flowing $NH_3$ gas.
Fabrication process and mechanical properties of cubic boron nitride nanocomposites from coated cBN without additional ceramic binders were investigated. High pressure high temperature (HPHT) sintered PcBN compacts prepared from TiN coated cBN powders exhibited better microstructural homogeneity than non-coated PcBN compacts. By using TiN coated cBN powders, TiN phase thickness was reduced and its homogeneity was remarkably improved. This improved microstructural homogeneity was complimented by the superior mechanical properties such as hardness, TRS, compressive strength and cutting performance of the PcBN compacts with coated cBN. Hence, the developed coating process of cBN powders provides a solution to the contemporary microstructural problems leading to lower mechanical properties and cutting performance faced by conventional processing techniques.
Fabrication process and mechanical properties of cubic boron nitride nanocomposites from different coated cBN content with additional ceramic binders were investigated. cBN grains are always surrounded by binder layer which formed three-dimensional networks. Direct bonding between cBN particles becomes more and prominent with increasing cBN content. It was also found that edges and corners of cBN grains get rounded off due to the chemical dissolution and reaction between cBN and binder at HPHT. Binder phase and cBN agglomerates were observed frequently in uncoated cBN sintered compact. However, number and area of the agglomerate binder zone decrease gradually with increase of cBN content. cBN grains were covered by coated layer which cBN particles are not bonded each other. nanocrystalline TiN layer can prevent the coalescence of cBN grains. TiN layers on surface of cBN particles can prevent the cBN grain boundaries from moving, avoid the growth of cBN grains and reaction between cBN particles, hence the coalescence of the cBN grains can be prevented when sintered with TiN coated cBN.
Sintered compacts microstructure and mechanical properties with different cBN content was quantitatively characterized and investigated. Comparison of cBN/cBN contiguity for noncoated and coated cBN indicates that the contiguity rapidly increases with uncoated cBN content because of cBN-cBN direct bonding sintered at high pressure and high temperature. Binder mean free path of sintered compacts from noncoated cBN and coated cBN is similar and decrease with increasing cBN content. However, standard deviation of binder mean free path of sintered compacts from coated cBN is less than that of sintered compacts from noncoated cBN. Hardness fracture toughness and TRS increase with increasing cBN content. At the same cBN content, sintered compacts with coated cBN have higher mechanical properties because of greater hardness of cBN particles. The nanocrystalline TiN coated cBN addition benefits the obtaining of a uniform microstructure and less defects such as pores in the grain boundary to improve TRS, fracture toughness and cutting performance. Crater wear depth of sintered compacts with noncoated is more higher than that of sintered compacts with coated because some chipping in cutting edge is occurred, and then the removed surface of the rake face increases with the increase in the crater depth.
입방정질화붕소는 다이아몬드 다음으로 가장 높은 경도를 갖고 있고 우수한 물리적 화학적 특성을 갖는 재료이다. 다이아몬드와는 달리 철계 금속과의 낮은 화학 반응 친화력을 갖고 있으므로 고경도의 열처리강, 공구강, 주철 등의 철계 금속의 가공에 사용되고 있다. 다결정 입방정질화붕소는 바인더로서 특별한 세라믹재료와 함께 입방정 질화붕소를 혼합하여 소결하여 제조된다. 최근에 다결정 입방정질화붕소 공구는 티타늄 합금이나 초합금과 같은 난삭재의 가공에도 또한 폭넓게 적용되어 가고 있다. 고경도 소재를 고정밀 가공을 할 수 있는 다결정 입방정질화붕소 공구는 일반적인 연삭가공 공정의 대안이 될 수 있다. 입방정 질화붕소는 $1200\degC$에서 내산화성이 약해지기 때문에 입방정질화붕소 공구의 열안정성을 향상시키기 위해서 질화티타늄이나 탄화티타늄과 같은 티타늄계의 화합물이 첨가된다. 일반적으로 입방정질화붕소 분말과 결합재 혹은 소결첨가제와 기계적으로 혼합한 후 고온 고압에서 소결된다. 첨가된 세라믹 바인더의 높은 녹는점으로 인하여 대부분은 액상이 형성되지 않고 소결이 진행된다. 고상 소결 동안에 모든 입방정 질화붕소 입자의 전체 표면을 바인더 재료가 감싸도록 확산되는 것은 어려우며, 그 결과 바인더나 입방정질화붕소 입자들이 응집된 부분을 갖는 불균일한 미세조직을 나타내고 입방정질화붕소 입자의 접촉부위에 기공등의 결함을 갖는 문제점이 있다.
본 연구에서는 나노결정의 질화티타늄이 코팅된 입방정질화붕소를 제조하고, 제조된 분말을 이용하여 입방정질화붕소 나노복합재료의 미세조직을 제어하고 그에 따른 기계적 특성을 분석하였다. 질화티타늄이 바인더 재료로 사용되었으며, 소결체의 미세조직 균일성을 증가시키고 입방정질화붕소 입자 사이의 결합을 줄이기 위하여 입방정질화붕소 입자의 표면에 질화티타늄을 코팅공정을 제안하였다. 나노결정의 질화티타늄이 코팅된 입방정질화붕소 분말을 새로운 솔젤 방법으로 시도하였다. 산화티타늄이 입방정질화붕소 표면에 코팅되고 $900\degC$에서 암모니아 분위기에서 질화열처리를 통해 나노결정의 질화티타늄이 코팅된 입방정질화붕소 분말을 제조하였다. 입방정질화붕소 표면에 산화티타늄은 티타늄 아이소프로폭사이드 와 무수 에탄올 용액을 pH 5.4 ~ 6.3으로 조절하여 솔젤 공정에 의해 제조되었다. 이렇게 제조된 비정질 산화티타늄은 두께가 50nm로 입방정질화붕소 입자의 표면에 균일하게 코팅되었다. 비정질 산화 티타늄은 $400\degC$에서 하소하여 두께는 50nm 결정립 크기는 10nm의 결정질(anatase) 산화 티타늄으로 결정화 되었다. 이러한 산화티타늄은 암모니아 가스의 질화열처리를 통해서 20nm의 입자크기를 갖는 나노결정의 질화티타늄으로 완전히 변태하여 입방정질화붕소의 표면에 균일하여 코팅되었다.
나노결정의 질화티타늄이 코팅된 입방정질화붕소 분말을 추가 세라믹 바인더의 첨가 없이 소결하여 미세조직을 분석하고 기계적 특성을 평가하였다. 나노결정의 질화티타늄이 코팅된 입방정질화붕소 분말을 이용하여 고온고압 소결공정에 의해 소결체가 코팅하지 않은 입방정질화붕소 분말을 이용하여 기존의 혼합공정에 의해 제조된 소결체보다 균일한 미세조직을 나타내었다. 미세조직 내에 질화티타늄의 두께가 균일하고 입방정질화붕소간의 결합이 거의 존재하지 않았다. 이러한 향상된 미세조직의 균일성을 통해서 경도, 굽힘강도, 압축강도의 기계적 특성이 향상되었으며, 아울러 열처리강의 절삭성능에서도 우수한 특성을 나타내었다. 따라서, 입방정질화붕소의 입자의 표면을 바인더로 코팅하는 공정은 미세조직의 균일성을 확보하고 이로 인한 기계적인 특성의 향상 및 절삭성능의 향상과 재현성의 확보를 이룰 수 있는 공정으로 기존의 분말혼합공정의 문제점을 해결할 수 방법으로 제안되었다.
나노결정의 질화티타늄이 코팅된 입방정질화붕소 분말을 이용하여 추가 세라믹 바인더의 첨가함으로써 입방정질화붕소의 부피분율을 조절하여 고온고압에서 소결후 미세조직을 분석하고 기계적 특성을 평가하였다. 입방정질화붕소 입자는 반응 소결된 바인더에 의해 삼차원으로 항상 둘러 싸여져 있고, 입방정질화붕소 입자들간의 직접적인 결합은 입방정질화붕소의 함유량이 증가함에 따라서 증가하였다. 바인더 입자와 입방정질화붕소 입자들이 서로 뭉쳐져 있는 미세조직이 코팅하지 않은 입방정질화붕소 입자를 사용할 경우 관찰되었다. 하지만, 코팅한 입방정질화붕소를 사용한 소결체의 경우, 입방정질화붕소 입자는 코팅된 층에 의해서 입방정질화붕소의 직접결합이 억제되었고, 이러한 코팅층은 입방정질화붕소의 결정립계의 이동을 막고 입방정질화붕소 입자의 성장을 억제시킴으로써 입방정질화붕소간의 반응을 줄이는 역할을 하였다. 따라서 기지내에 입방정질화붕소가 균일하게 분산된고 입방정질화붕소간의 결합이 최소화된 균일한 미세조직을 나타내었다.
코팅한 입방정질화 붕소와 코팅하지 않은 입방정질화붕소로 소결된 소결체의 입방정질화붕소간의 직접결합비율을 분석한 결과 코팅하지 않은 소결체의 경우 입방정질화붕소의 직접결합 비율이 입방정질화붕소의 함유량이 증가함에 따라서 급격하게 증가되었다. 또한, 소결체의 바인더의 두께는 동일한 입방정질화붕소 함유량에서 비슷하였지만, 코팅하지 않은 입방정질화붕소를 사용한 소결체의 경우 더 큰 바인더 두께 편차를 보였다. 입방정질화붕소의 함유량이 증가함에 따라서 입방정질화붕소의 높은 경도로 인해서 경도, 굽힘강도, 인성의 증가를 보였다. 코팅하지 않은 입방정질화붕소를 이용한 소결체의 경우 절삭가공중에 공구의 날에 미소치핑이 발생함으로써 절삭부하의 집중을 유발함으로써 낮은 절삭수명을 나타내었다. 즉, 나노결정의 질화티타늄이 코팅된 입방정질화붕소로 소결된 소결체는 입방정질화붕소 입자간의 직접결합이 작고 입방정질화붕소 입자 사이에 형성되는 기공등의 결함이 없는 균일한 미세조직을 나타내었으며, 이로 인해 굽힘강도와 인성이 향상되었고 우수한 절삭성능을 나타내었다.
