Both experimental and analytical studies are conducted to characterize the fatigue crack growth (FCG) behavior of pre-cracked aluminum plates repaired with asymmetric bonded composite patch. For single-sided repairs, due to the asymmetry and the presence of out-of-plane bending, crack front shape would become skewed curvilinear started from a uniform through-crack profile, as observed from previous studies. As the stress intensity factor (SIF) calculated at the crack tip is much influenced by crack front shape, it is necessary to consider the actual crack front shape evolution for the accurate analysis of fatigue behavior. Nevertheless, in most previous studies, crack front has been modeled as uniform straight one, which may cause inaccuracy. In this study, the actual crack front evolution is predicted and considered in estimating fatigue life by implementing the successive analysis technique based on the three-dimensional finite element scheme.
Fatigue tests are also conducted to verify the present approach. The numerical predictions of FCG behavior including crack front evolution and the fatigue life are in good agreement with the experimental observations. In fatigue tests, various specimens according to the repair parameters, such as the plate thicknesses (2, 4, 6, 8 and 10 mm) and curing conditions (with and without thermal curing), are used to characterize each effect on fatigue behavior of single-sided repairs.
By both experimental and analytical approaches, the characteristics of the FCG behavior and the effectiveness of single-sided repairs are investigated. In the absence of thermal residuals, it is shown that the single-sided repair can be a very effective method for thin cracked plates, while such a significant improvement in fatigue life can not be expected for thick plates.
When thermal curing adhesives are used for bonding of repairs, residual stresses and deformations can be developed due to the thermal coefficient mismatch of the aluminum plate and composite patch. These thermal residuals generate a relatively slight FCG rate distribution through the thickness, providing beneficial effect on fatigue life, especially for thick plates. On the contrary, detrimental effect caused by thermal deflections becomes larger as the plate thickness decreases. Consequently, repair with thermal curing provides relatively consistent repair effectiveness regardless of the plate thickness.
Thus, this study provides not only an effective and enhanced method to predict the fatigue life of single-sided repair, but also a reliable and useful design guideline for repair of cracked aircraft structures.
본 논문에서는 한 쪽 면만 복합재 패치로 보강한 알루미늄 균열평판의 피로균열 진전거동을 실험적 및 해석적인 방법으로 고찰하였다. 한쪽 면 보강 시, 균열선단은 비대칭성과 면 외 굽힘의 효과로 인하여 초기의 직선형태에서 경사곡선형태로 진전한다는 사실을 이전의 연구결과에서 확인할 수 있다. 따라서 정확한 피로거동을 고찰하기 위하여는 이와 같은 균열선단의 변화과정을 예측하고, 이를 해석에 반영하는 것이 필수적이라 하겠다. 본 연구에서는 균열선단 전개형상을 고려한 한쪽 면 보강시의 피로해석을 수행하기 위하여 선형탄성 파괴역학개념을 적용한 3차원 순차적 유한요소 해석기법을 적용하였는데, 이를 통하여 진전하는 균열선단 형상을 단계적, 반복적으로 추적하고 해석모델에 반영하였다. 이와 같은 해석기법을 적용함으로써 패치보강 평판의 피로수명은 물론 균열선단 진전과정도 정확히 예측할 수 있었다. 해석으로 얻어진 균열선단 진전거동 및 피로수명은 상응하는 실험결과와 잘 일치함을 확인하였다. 또한 다양한 두께의 패치보강 시편에 대한 실험을 수행하고, 그 결과로부터 평판 두께 별로 나타나는 균열선단의 전개거동 특성 및 피로수명을 파악하였다. 또한, 이를 패치하지 않은 시편실험 결과와 비교하여 시편의 두께 별 패치보강의 효용성(effectiveness)을 확인하였다. 상온경화 및 열 경화 시편에 대한 실험을 각각 수행하고 그 결과를 비교함으로써 패치접착 시 수반되는 잔류 효과가 균열진전 거동특성 및 피로수명 증가효과에 미치는 영향을 분석하였다. 또한 다양한 경우의 실험결과를 토대로 각 평판의 두께에 적합한 효과적인 보강방안을 제시하였다.
