The impact forging process using an energy-restricted type machine such as a hammer has long been a basic metal working method. In order to understand the characteristics of a multi-blow impact forging process and achieve a proper die design and effective manufacturing plan, it is necessary to look into an effect of various process variables intensively. However, due to the difficulty involved in theoretical analysis and experiment, the research works relating to this process have remained rather limited. The main objective of the present study is to develop an efficient three-dimensional elastic-plastic finite element formulation and code using the explicit time integration scheme and to apply the developed finite element code to the numerical analysis of the impact forging process.
A three-dimensional explicit finite element formulation has been presented by considering the effects of strain hardening, strain rate hardening and thermal softening. An elastic-plastic finite element program using the explicit time integration method has been developed so as to analyze the dynamic behavior of the impact forging precisely. Furthermore, a robust, stable and very accurate stress integration algorithm has been implemented in the developed explicit program, and the error analysis of this algorithm has been performed.
In order to check the validity of the developed explicit program, the copper blow test performed on a 350 kJ counterblow hammer has been simulated. Also, an implicit time integration rigid-plastic finite element formulation considering the inertia effect has been presented. A rigid-plastic finite element program using the implicit time integration has been developed and applied to the copper blow test simulation to compare with the explicit method. As a result of the copper blow test simulation using the explicit program and the implicit program, it has been found that the calculated results have good agreements in the available plastic deformation energy, the maximum forging load and the distribution of the equivalent plastic strain. The calculated result has revealed a good agreement in the final deformed configuration between the experiment and the simulation.
The characteristics of the impact forging process such as mechanism of energy transfer and the change of the forging load and the blow efficiency in multi-blow impact forging of AISI 4340 steel have been investigated through numerical simulation. The continuous analysis technique for simulation of multi-blow forging has been proposed and successfully applied to the multi-blow forging of AISI 4340 steel. The changes of the blow efficiency and the forging load generated by sequential blow operations could be efficiently analyzed.
The effects of machine type, work capacity of a forming machine and the mass ratio between the upper and lower dies in an anvil-type hammer have been studied through simulation of the impact forging. For the anvil-type hammer with weak interface, it has been shown that the optimal mass ratio is about 20. For the impact forging machines with the same work capacity, it has been also shown that the maximum forging load and the available plastic deformation energy obtained from a counterblow-type hammer are greater than an anvil-type hammer. The effect of work capacity has been investigated. Under the same total input energy, the maximum forging load and total available plastic deformation energy obtained from the large hammer are greater than small hammer. Through the eccentric loading simulation, the effect of the allowable tilting angle on the blow efficiency has been investigated numerically for various eccentric ratios. The eccentric ratio should be kept as low as possible in die design to increase the blow efficiency.
As an example of a practical industrial problem, simulation of counterblow hammer forging of a turbine blade has been carried out. A remeshing scheme of the three-dimensional explicit finite element method using regular mesh has been proposed and applied to the counterblow hammer forging simulation of a turbine blade. Comparison of configuration between the simulation and the final forged product exhibits the good agreement. A wear map has been introduced and applied to the turbine blade forging problem. Both the amount of wear and the total area of wear zone of the upper die are larger than the lower die. The wear map may be effectively used in the die design of the hot forging processes. Through the simulation of turbine blade forging, it has been shown that the developed explicit finite element program can be successfully applied to the simulation of complicated industrial parts.
단조 해머를 이용한 금속의 가공 방법은 대형 단조품을 중심으로 산업계에서 폭 넓게 사용되고 있다. 그러나 단조 해머를 이용한 고속 타격 단조 공정은 짧은 시간내에 복잡한 물리적 현상이 동시에 발생되므로 특성 규명을 위한 해석 및 실험 계측이 어려워 관련 연구가 매우 미진한 상태이며 가공 공정의 역학적 특성 및 가공 공정 변수가 미치는 영향이 체계적으로 규명되어 있지 못하여 제품 설계 및 생산에 있어서 숙련된 기술자의 경험에 주로 의존하는 등 많은 문제점이 발생되고 있다.
본 연구의 목적은 외연적 시간 적분 유한 요소법을 이용하여 고속 타격 단조 공정을 체계적이고 효율적으로 해석할 수 있는 방법을 정립하고 이를 고속 타격 단조 공정 해석에 적용하여 타격시 발생되는 최대 하중과 타격효율을 계산하고 마찰, 시편형상 등의 각종 공정 변수가 고속 타격 단조 공정에 미치는 영향에 대하여 분석하고자 하는 것이다. 이를 위하여 본 연구에서는 고속 변형시 발생되는 물리현상 및 재료 거동을 잘 묘사할 수 있도록 변형률 경화, 변형률 속도 경화, 열적 연화 효과를 동시에 고려할 수 있는 항복 곡면 모델을 도입하여 사용하였으며 다타격 단조 공정을 연속적으로 해석할 수 있는 기법을 개발하여 전체 공정 해석에 필요한 노력을 크게 절감시켰다. 또한 고속 변형시 발생되는 응력과 변형률의 정확한 평가를 위하여 응력 적분시 기존의 반경 회귀 방법(radial return method) 대신 소성 예측과 탄성 보정에 의한 새로운 응력 적분 방법(plastic-predictor elastic-corrector method)을 사용하였다.
개발된 고속 다타격 단조 공정 해석 시스템의 정확성을 검증하기 위하여 장비 용량이 350kJ인 counterblow-type 해머를 이용한 copper blow test의 해석을 수행하여 실험 결과와 비교하였다. 또한 관성 효과를 고려한 강소성 유한 요소 프로그램을 개발한 후 copper blow test의 해석에 적용하여 외연적 시간 적분 방법과 내연적 시간 적분 방법에서 얻어진 해석 결과를 비교 분석하였다. 개발된 외연적 시간 적분 유한 요소 프로그램을 이용하여 copper blow test 해석을 수행한 후 이를 실험 결과 및 내연적 시간 적분 해석 결과와 비교한 결과 비교적 잘 일치하는 것으로 밝혀졌다.
연속 해석 기법을 사용한 4340강에 대한 다타격 단조 공정 해석 결과를 통하여 다음과 같은 중요한 몇 가지 결과를 얻을 수 있었다. 다타격 단조시 타격 횟수가 증가됨에 따라 금형과 시편 간의 접촉 면적은 증가되고 금형과 시편간의 접촉 시간은 감소된다. 또한 타격시 발생되는 최대 하중값은 증가하고 타격 효율은 감소된다. 체적과 초기 접촉 면적이 사각 기둥 시편의 타격 효율이 실린더 시편보다 높게 나타났다. 이것은 타격시 실린더 시편에 더욱 많은 탄성 변형 에너지가 축적되어 손실이 크기 때문인 것으로 생각된다.
타격 단조 기계의 특성을 살펴보기 위하여 기계의 종류, 기계의 용량 그리고 anvil-type 해머의 상부와 하부 금형의 무게비 등에 따른 수치해석을 수행하여 결과를 분석하였다. anvil-type 해머에서 최적의 무게비는 20으로 밝혀졌다. 장비 용량이 같을 경우 counterblow-type이 anvil-type보다 타격 효율이 높으며 총입력 에너지가 같을 경우 대형 해머에서 얻어지는 하중과 유효 소성 변형에너지가 더 크다는 것을 밝혔다. 또한 무마찰의 해석 결과 얻어진 타격 효율과 에너지 보전 에러의 분석으로부터 해석 결과의 신뢰성을 검증하였다.
허용 기울어짐과 편심 비율의 변화에 따른 타격 효율을 수치적으로 해석한 결과 타격 효율을 증가시키기 위해서는 편심 비율과 허용 기울어짐각이 가능한 작아지도록 공정을 설계하여야 되는 것으로 나타났다.
복잡한 실제 문제에 대한 적용 예로서 용량이 350kJ인 counterblow-type 해머에 의한 turbine blade의 다타격 단조를 해석하였다. 심한 변형을 수반하는 3차원 외연적 유한 요소 해석을 효과적으로 수행하기 위하여 균일 격자를 사용하는 격자 재구성 절차가 제안되어 사용되었다. 해석 결과 얻어진 turbine blade의 최종 변형 형상은 실제 단조에서 얻어진 단조품의 최종 형상과 비교적 잘 일치하는 것으로 나타났다. wear map의 개념을 도입하여 turbine blade 단조에 적용한 결과 마모량이나 마모 면적 모두 하부 금형보다 상부 금형이 커서 마모 측면에서 상부 금형이 하부 금형보다 더 취약한 것으로 나타났다. turbine blade 단조 해석을 통하여 개발된 외연적 시간 적분 유한 요소 프로그램은 복잡한 실제 문제 해석에 성공적으로 적용될 수 있다는 사실을 보였다.
