The challenging problem of layer height monitoring during a directed energy deposition (DED) process is crucial for the assurance and control of product dimensions and quality in additive manufacturing. In this study, a real-time layer height estimate method based on infrared thermographic imaging is developed specifically for the DED process. The suggested system estimates the layer height by entering process parameters and measured melt pool properties into an artificial neural network (ANN). The following are examples uniqueness and advantages of the developed technique: (1) An ANN is developed and optimized for the real-time estimation of layer height during the DED process. (2) Both numerical and experimental analyses are carried out to examine the correlation between layer height and melt pool properties. (3) The proposed system can estimate the layer height even under the complex movement of the printing nozzle due to the coaxial design of the installed infrared camera, making it suitable for additive manufacturing of complex geometries. (4) A single infrared imaging system can estimate the width, length, depth, and layer height of a melt pool at the same time when combined with the authors' method for estimating melt pool depth. The overall root mean squared error (RMSE) and absolute percentage errors in height estimate for an average layer height of 200 μm were 25.44 μm and 12.6%, respectively.
DED 공정의 적층부 높이 모니터링은 적층 제조 부품의 치수 정확도를 결정하는 데 큰 영향을 끼친다. 본 연구에서는 적외선 카메라 영상을 기반 DED 공정 중 적층부 높이에 대한 실시간 추정 시스템을 개발하였다. 이 기술은 측정된 용융풀 특성과 프린팅 공정 변수를 기반으로 인공 신경망을 이용하여 적층부 높이를 실시간으로 추정한다. 제안된 기술의 독창성과 장점은 다음과 같다: (1) 다양한 프린팅 조건에서 DED 공정 중 적층부 높이를 추정이 가능한 인공 신경망을 개발 및 최적화한다. (2) 다양한 공정 변수에서의 적층부 높이와 용융풀 특성의 관계를 수치해석과 실험을 통해 조사한다. (3) 적외선 카메라의 동축 설계로 인해 노즐의 복잡한 움직임에도 적층부 높이를 추정할 수 있다. (4) 기존에 개발된 용융풀 깊이 추정 기법과 결합하여 하나의 동축 열화상 카메라만으로 용융풀 너비, 길이, 깊이 및 적층부 높이를 모두 추정할 수 있다. 평균 적층부 높이 200 μm에 대한 높이 추정치의 평균 제곱근 오차와 평균 절대 퍼센트 오차는 각각 25.44 μm 와 12.6%이다.
