In the development of automobile parts, weight reduction is one of the most prioritized goals in order to improve fuel efficiency. For this purpose, there have been steady efforts to apply composite materials to exterior and durable parts to which metal materials are applied. However, the application of thermosetting composites has been excluded due to environmental problems with poor recycling and high manufacturing costs. In the case of thermoplastic composites, short fiber reinforced composites have limitations in load-bearing performance, and continuous fiber reinforced composites have limitations in part production efficiency. In this study, a novel component manufacturing system was proposed for recyclability, realization of various shapes, and improved structural load-bearing performance. In this proposed system, a load-bearing tow structure was manufactured by consolidating and inserting continuous glass fiber reinforced composite tapes impregnated with recyclable thermoplastic polypropylene while the exterior was filled through the injection of short glass fiber reinforced composite to complete the part manufacturing. In order to predict the performance of the proposed system in advance, a bumper beam that can be used for small and medium-sized vehicles was designed, and through finite element analysis of a pendulum impact of the central area, it was confirmed that the structure was effective in delaying fracture and increasing impact energy absorption. Additionally, in order to determine the cause of the mechanical property of the load-bearing tow structure the flexural properties were investigated according to the tow structure processing temperature, speed, the number of glass continuous fiber-reinforced polypropylene tapes and glass fiber content change to evaluate their effects. The performance of the tow structure of a circular cross section is greatly affected by the void content generated in the glass continuous fiber reinforced composite tape consolidation process, and when the void content exceeds 3% by volume, the flexural strength decreases significantly. However, it was confirmed that the flexural strength of the manufactured tow structure was maintained even at the processing speed of 1.0 m/s, which is about 60 times faster than that of a similar pultrusion process, when the number of input composite tapes and processing temperature were appropriately adjusted. Defects occur in the adhesive interface formed between the tow structure and the short glass fiber reinforced polypropylene composite injection filled on the exterior of the inserted tow structure. The interfacial adhesive characteristics were measured according to changes in the injection process factors using full factorial experimental design. It was determined that the influence on the adhesive strength decreased in the order of the shrinkage compensation pressure holding time, the melting temperature of the filled short fiber composite, and the shrinkage compensation pressure in the selected process factors. Finally, a bar-shaped specimen where the tow structure was inserted and filled with short glass fiber reinforced polypropylene composite was fabricated, and tensile and flexural testing revealed the load-bearing and energy absorption performance improved.
자동차 부품 개발에 있어 연료 사용 효율을 향상시키기 위해 경량화는 가장 우선시 되는 목표 중 하나이다. 이를 위해 금속 재료가 적용된 내구재에 복합재를 적용하고자 하는 노력이 꾸준히 있어 왔다. 그러나 열경화성 복합재는 재활용이 원활하지 않고 제조 원가가 높아 적용이 배제되어 왔다. 열가소성 복합재의 경우 단섬유 강화 복합재는 하중 지지 성능에서, 연속 섬유 강화 복합재는 부품 생산 효율에서 한계를 가지고 있다.
본 연구에서는 재활용이 가능하고 다양한 형상 구현 및 하중 지지 성능도 향상시키기 위해 열가소성 폴리프로필렌 수지를 함침시킨 유리 연속 섬유 강화 복합재 테이프를 합사하여 하중 지지 역할을 하는 토우 구조체를 만들어 삽입하고 외측은 유리 단섬유 강화 복합재를 사출 충전하는 방법을 제안하였다. 제안된 방법으로 소형 차량용 범퍼 빔을 설계하여 중앙부 진자 충격에 대한 유한 요소 해석을 통해 토우 구조체가 파손을 지연시키고 충격 에너지 흡수를 증가시키는 효과를 예측 해 보았다. 하중 지지 기능을 담당하는 토우 구조체의 성형 온도, 성형 속도, 투입되는 유리 연속 섬유 강화 폴리프로필렌 테이프 수와 유리 섬유 함량 변화에 따라 굴곡 물성을 평가하였다. 이에 토우 구조체는 유리 연속 섬유 강화 복합재 테이프 합사 공정에서 생성된 기공 함량에 따라 성능에 큰 영향을 받으며, 기공 함량이 3 부피% 를 초과할 때 굴곡 강도 저하가 되는 것을 확인하였다. 그러나 투입되는 복합재 테이프 수와 가공 온도를 조절할 경우, 유사한 인발 공정과 비교하여 약 60배 빠른 1.0 m/s 의 가공 속도에서도 굴곡 강도가 유지되는 것을 확인하였다. 최종 부품은 토우 구조체와 외측에 사출 충전된 유리 단섬유 강화 복합재 사이에 형성된 접착 계면에서 결함이 발생하게 된다. 완전 요인 실험계획법을 적용하여 사출 공정 인자 변화에 따른 접착 계면 특성을 분석하여 수축 보상 압력 유지 시간, 충전 단섬유 복합재의 용융 온도, 수축 보상 압력의 순서로 접착 강도에 영향을 미치고 있음을 확인하였다. 마지막으로 토우 구조체를 삽입하고 유리 단섬유 강화 폴리프로필렌 복합재가 외측에 충전된 막대 형태의 시편을 제작하여 인장 및 굴곡 시험을 통해 하중 지지와 에너지 흡수 성능이 향상됨을 확인하였다.
