Additive manufacturing (AM) is a new emerging manufacturing process as a means of fabricating near net-shape fabrication of complex parts with little additional post-processing, which enables to utilize it in various fields such as aerospace, automobile, and medical industries. However, despite of the outstanding advantages of AM, there are still challenges impeding its widespread adoptability. The challenges are attributed to complex non-equilibrium physical and chemical metallurgical nature different from the parts fabricated by conventional processes, which is typically accompanied by the high cooling rate and steep temperature gradient (104 K/mm) originating from small melt pool. Ti-6Al-4V (Ti64) is one of the most widely studied alloys for AM because of its high strength to density ratio, good corrosion resistance, biocompatibility, and weldability. Ti64 samples fabricated via AM typically show columnar microstructures consisting of coarse prior β grains along the build direction. Columnar grains are usually unfavorable for AM builds, as an anisotropic microstructure causes anisotropic tensile mechanical properties. Therefore, we designed new Ti alloy and YSZ+Ti64 composite materials suited for AM process. In this dissertation, two strategies were considered: 1) the effect of CoCrMo (CCM) powder on the microstructure of as-deposited Ti64 and 2) the effect of yttria stabilized zirconia (YSZ) on the microstructure of as-deposited Ti64 were investigated. The findings from this research can be utilized in future research to develop commercially viable grain refiners for not only Ti, but other materials as well.
3D 프린팅 기술이라고도 불리는 적층 제조 기술 (AM)은 기존 Top-down 방식을 바탕으로 한 절삭가공과 달리, 적층을 통해 쌓아 올리는 Bottom-up 방식으로써, 개별적인 (기하학적으로) 요구에 맞춰 복잡한 구조와 기능성을 포함하는 제품을 빠르게 제작할 수 있는 신기술이다. 이러한 특성을 바탕으로 우주항공분야, 자동차분야, 의료분야 등 다양한 분야에서 활용되고 있다. 하지만 AM 기술의 뛰어난 장점에도 불구하고, 매우 빠른 냉각속도와 온도구배가 발생하는 AM 공정의 특수한 공정 특성으로 인해 기존에 개발된 물질을 AM 기술에 활용하기에는 한계가 있다. 기존 가장 많이 사용되고 있는 Ti-6Al-4V (Ti64) 합금을 적층 제조 기술을 이용하여 형상을 제작할 때, 적층방향으로 결정립이 일방향 성장하는 주상(columnar)조직이 관찰된다. 이러한 이방적인 미세구조는 기계적인 이방성을 초래하여 실제 산업에 응용하기에는 한계가 있다.
본 박사학위 논문에서는 적층 제조의 공정 특성에 적합한 물질을 개발하고자 한다. 먼저, 공정 중 용융/응고 과정에 영향을 주는 Co합금 원소가 주요원소로 첨가되어 있는 CoCrMo (CCM)합금을 첨가하여 추가 열처리 없이 등축조직을 얻을 수 있는 적층 제조용 합금을 개발하자고 하였다. 또한, Ti64 적층제조 시 나노크기의 yttria stabilized zirconia (YSZ) 세라믹 입자를 첨가하여, 복합소재를 개발하고자 하였다.
