One of the major welding problems is residual stress and distortion. The uneven temperature distribution produced during welding gives rise to incompatible strains which in turn result in distortion and self equilibriating residual stress remaining in the structure after it has cooled down to the ambient temperature. The residual stress and distortion adversely affect the service behavior of welded structures including their brittle fracture, stress corrosion cracking, fatigue and buckling characteristics. In order to reduce, prevent, and/or relieve them, it is necessary to know the details of the thermal and mechanical response of weldments. Therefore the prediction of the residual stress and distortion is very important. In this study, the magnitude and mechanism of thermal stress and distortion were predicted and the effect of methods to reducing them was also quantitatively analyzed by using a thermo-elasto-plastic FEM analysis. Concepts of assumed boundary conditions and layered plate were introduced to improve the accuracy in prediction of welding distortion with 2-dimensional analysis. The result of the heat transfer analysis showed a highly nonuniform temperature distribution during the heating phase. With the thermal stress analysis, longitudinal tensile residual stresses were predicted to be a little higher than the yield stress at the room temperature, both in the weld metal and HAZ. The predicted residual stress agreed well with the experimental. The mechanical stress relieving treatment, which is accepted as a method of reducing the residual stress by a mechanical loading, was simulated by the same model used for the thermal stress analysis. The stress reduction by the MSR treatment can be explained by the fact that the plastic deformation in the high tensile stress region occurs during loading. The MSR results obtained from the numerical prediction agreed well with the experimental ones. Angular distortion and effect of prestraining on the distortion of weldment was studied by a large deformation theory for the free-end and the constrained-end condition. The theoretical simulations showed that even low elastic prestraining load could reduce the residual angular distortion by assisting a large thermal distortion during heating and prohibiting the reverse distortion during cooling. The large deformation theory showed the accurate prediction of the distortion of the weldment in the constrained-end condition where the axial movement would be constrained, because it can consider the initial stress effect caused by a geometric change during deformation. From the comparison of the distortions predicted by the analysis with those obtained by experiments, it could be revealed that the large deformation theory could better describe the deformation phenomenon during welding than the small deformation theory. For the analysis of the thermal stress and angular distortion caused in the bead-on-plate welding, a thermo-elasto-plastic finite element analysis was performed on the two dimensional section of the plate with assumed boundary conditions to consider the size effect of the plate which is 3-dimensional. The constant displacement boundary condition in the welding direction made the two dimensional solution domain satisfy the self-equilibrium condition of the force by itself, in which the compressive longitudinal residual stress as well as the tensile stress could be produced in the base plate. The constrained bottom boundary condition enforcing a reaction force on the bottom of the solution domain improved the accuracy of the two dimensional analysis for predicting the angular distortion of bead-on-plate welding. The residual angular distortion computed with the proposed model shows good agreement with the experimental one. In this study, to overcome some of this difficulty with a fully three-dimensional approach, thin plate bending theory using the assumptions of small deflection was also suggested for the improved analysis of the thermo-elasto-plastic bending behavior of a plate during welding process. For simulation of the temperature gradient through thickness of the plate, the concept of layered plate was also incorporated. The effects of welding heat input on the distortions and residual stresses were studied. It was revealed that the suggested method using layered plate element can present the trend of welding distortions.
용접과정에는 구조물이 국부적으로 가열, 냉각됨으로서, 가열된 부분에 소성변형이 발생하고, 이로 인하여 변형과 잔류응력이 야기된다. 이와 같이 발생된 변형과 응력은 구조물의 작동 중에 취성파괴, 피로, 좌굴 등의 원인으로 작용하여 구조물의 수명을 단축하게 한다. 따라서 이들 변형과 잔류응력의 발생을 억제하거나 축소하는 방법이 용접 전후에 필요하게 된다. 이를 위해 용접 중에 발생하는 용접부및 주위 모재의 열적, 기계적거동에 대한 예측이 선행되어야 효과적인 대응이 가능하다. 그런데 용접공정에서의 응력및 변형의 발생은 3차원 특성을 갖기 때문에, 이에 대한 예측은 3차원적인 해석으로 가능하다. 그러나 용접공정의 특성상 국부적 가열과 냉각과정을 수반하기에 전 과정에 대한 해석을 3차원적으로 수행하기는 시간과 비용면에서 매우 비경제적이다. 기존의 연구결과의 거의 전부가 평면변형율, 평면응력 등의 가정을 통해 용접현상을 2차원 문제로 단순화시켜 수치해석적 방법으로 용접응력 및 변형현상을 규명하고자 시도한 것도 이와 같은 맥락에서이다. 이와 같은 해석은 실제 용접현상을 정확히 파악하지 못하는 문제점을 안고 있으나, 경제적인 이유로 널리 이용되고 있는 실정이다. 본 연구에서는 용접현상에서 중요한, 그러나 기존의 2차원 해석에서는 고려하지 못한, 효과를 고려함으로써 열응력및 변형의 크기및 발생과정을 2차원 해석으로써도 더 정도있게 예측할 수 있음을 보이고자 하였다. 먼저, 기존의 평면변형율 가정에서, 일정변형율 모델을 추가하여 2차원 해석영역에서 도 응력의 분포가 자체평형을 나타내는 결과를 얻음으로써 실제의 현상과 유사함을 보였다. 일정변형율 모델을 적용함으로써 기계적응력제거법에 대한 해석이 2차원 해석으로도 가능할 수 있게 되었다. 용접변형현상은 변형율의 크기는 작으나 용접부재의 길이 및 구속의 여부에 따라 처짐이 크기 때문에 대변형의 문제가 된다. 본 연구에서는 변형해석에서 대변형을 묘사할 수 있는 기하학적 비선형효과를 고려하여 기존 2차원 해석에서 적용되는 소변형이론보다 변형예측정도를 더 향상시킬 수 있었다. 근본적으로 용접변형현상은 구조물의 크기가 가지는 3차원적 효과에 의해 지배되어 발생되기 때문에 2차원 모델의 해석만으로는 이를 묘사할 수 없다. 따라서 본 연구에서는 2차원 해석영역에 3차원적인 구조물의 크기효과를 고려하기 위하여 반력경계조건을 둠으로써 이를 상당힘의 효과로 대치하고자 하였다. 새로운 모델의 적용결과, 기존의 해석에 비해 실제에 더 근접하는 예측결과를 얻을 수 있었다. 반력경계조건을 이용한 모델에서는 용접방향에 직각인 방향의 변형크기를 예측할 수는 있으나 용접방향의 굽힘에 대한 예측은 불가능하다. 용접방향으로의 굽힘효과까지도 고려하기 위하여 용접부재를 적층판으로 가정하고, 판이론을 적용하여 변형및 응력해석이 가능한 모델을 만들었다. 이에 따라 실제의 용접응력및 변형현상을 2차원 해석만으로써도 더욱 효과적으로 규명할 수 있었다.
