Welds on fuel rods necessary for nuclear power generation have the highest possibility of leaking during combustion; therefore, the integrity and strength of welds are required. Circumferential zirconium cladding tubes are loaded with many pellets in a form of fillet and then welded with an end plug through resistance butt welding to fabricate nuclear fuel rods. Nowadays, fracture tests and metallography tests are performed on samples, so as to evaluate the quality of fuel rod welds. Since welds are critical, many researches have been conducted on non-destructive testing methods such as radiography and ultrasonography to enable real-time inspections; however, it is hard to observe small ring-shaped welds and apply non-destructive testing to the ac-tual worksite. Research was also conducted on the development of weld quality monitoring through dynamic resistance. However, it is difficult to evaluate welds using one dynamic resistance per half cycle due to the short welding time of one cycle.
The purpose of this research is to induce factors for welding quality monitoring of end plug welds on nu-clear fuel rods. Among the various factors that represent the melt zone formation process and welding progress process, this study chose instantaneous dynamic resistance, instantaneous welding force and instantaneous displacement that were calculated from the transformer’s secondary current, voltage, welding force, overlapping data, in order to deduce quality assessment factors.
The mechanism of how the welding works has not been studied, except that weld integrity has been evaluated through fracture and metallography tests. To make criteria for assessment factors, a coupled axisymmet-ric finite element model (FEM) was built to simulate the resistance upset butt welding process between end plug and cladding tube. Via simulating this process, the electrode displacement, dynamic temperature curves, melted volume and resistance of the welding area were studied by changing weld parameters and validated by com-paring them with experimental results.
To observe changes in resistance at the contact area of weld material during welding and to observe electrode movements due to instantaneous thermal expansion on welds, load cells and displacement sensors were installed on end plugs and physical phenomena per half-cycle were analyzed by measuring both instantaneous welding force and displacement signals during welding. In addition, it was observer whether the quality evaluation of each factor was performed or not through various defect simulations.
원자력 발전에 필요한 핵연료봉의 용접부는 핵연료가 연소될 때 유출가능성이 가장 높은 부위이기 때문에 용접부의 건전성과 강건함이 요구된다. 현재 핵연료봉 용접부 품질 평가를 위한 방법으로 샘플링에 의한 파괴시험이 수행되고 있다. 용접부가 매우 중요한 만큼 실시간 검사 및 전수검사를 위해 방사선 투과검사 초음파 검사 등 비파괴 검사 방법에 대한 연구가 많이 수행되고 있지만 용접부는 링형으로 매우 작기때문에 적용이 쉽지 않다. 동저항을 이용한 연구도 수행되었으나 핵연료봉 용접시간은 1cycle 에 불과하므로 반사이클당 평균 데이터를 이용해서는 품질을 평가하기가 매우 어렵다. 본 연구는 핵연료봉 봉단마개 용접부의 품질을 모니터링 하기 위한 인자 도출을 위해 수행되었으며 측정 주파수를 매우 높여서 용접시간 1cycle 동안 순간적으로 변화하는 데이터를 획득 할 수 있었다.
핵연료봉 용접의 용융지 형상 프로세스를 나타내는 다양한 인자들 중, 변압기 2차측 전류, 전압, 용접가압력, 오버래핑 데이터로 부터 획득할 수 있는 반사이클 동안 변화하는 순시동저항, 순시가압력, 순시변위를 이용하였다.
전세계적으로 용접부의 건전성을 파괴시험을 통해 평가하는 것 이외에 실질적인 핵연료봉 저항용접 메커니즘이 규명된 적은 없다. 품질 판단인자들의 기준 설정을 위해 봉단마개와 튜브에서 용접이 이루어지는 공정을 시뮬레이션하기 위한 유한요소해석 모델(FEM)을 만들었다. 용접변수를 변화시키면서 용접공정을 모사하여 용접시간동안 변화되는 전극변위, 용접온도 곡선, 용융지 양 그리고 저항의 변화를 연구하였다. 그리고 실제 실험을 통해 해당 데이터를 비교하여 시뮬레이션을 검증하였다.
핵연료봉 용접시간 동안 용접소재의 접촉면에서 발생되는 저항의 변화를 관찰하기 위해 그리고 용접순간에 발생되는 순간적인 열팽창에 의한 전극의 움직임을 관찰하기 위해 로드셀과 변위 센서가 설치되어 반사이클동안 물리적인 현상을 순시가압력과 변위 신호를 이용하여 분석하였다. 핵연료봉 용접 결함이 발생될수 있는 요인을 분석하여 해당 조건을 모사하여 용접품질을 평가할 수 있는 모니터링 신호를 획득하고 알고리즘을 개발하였다.
