Humankind has achieved the noticeable improvement of material prosperity and comfort with the use of fossil fuel since 18th century. In particular, the appearance of vehicle offers the convenience of movement, and vehicle industry has led the economic growth. These days, more than one billion vehicles exist over the world according to Ward’s research. Most of them have an internal combustion engine using fossil fuel. Thus, the increase in number of vehicles results in the mass consumption of fossil fuels such as gasoline and diesel as a fuel for the vehicles. Therefore, the vehicle is regarded as an emission source of carbon dioxide ($CO_2$) that is considered as the reason of the global warming.
Since the damage of natural disasters due to the climate change caused by the global warming has been reported around the world, several countries have proposed $CO_2$ emission standard with a goal which is challenging compared to former regulations. However, the US Environmental Protection Agency (EPA) has anticipated the only 5% of vehicles using an internal combustion engine could meet $CO_2$ emission target in 2025. As a result, in order to depart from the vehicle technology based on fossil fuel, the Electric Vehicle Initiative (EVI) which is multi-government policy forum was established in 2010. The EVI has performed a role to accelerate the introduction and adoption of electric vehicles worldwide. Thus, the researches of eco-friendly electric vehicles (EVs) such as hybrid electric vehicle (HEV), plug-in HEV (PHEV), battery EV (BEV), and fuel cell vehicle (FCV) have gathered momentum. South Korea has become the member of EVI since May 2015.
The EVs necessarily need rechargeable batteries as the power source of electric traction system. As a result, the interest for the EV battery charger has been increased as much as the annual growth of EV sales about 40%. The EV battery charger can be divided into three levels based on the power rating, and two types such as on-board and off-board with the location. In this research, the level 2 with the power rating from 3.3kW to 6.6kW and on-board type charger, which means that a charger is mounted on a vehicle, is focused. Therefore, the weight lightening, high power density, and high efficiency are being issued for EV on-board battery charger applications.
The most of on-board EV charger system has the basic architecture of an AC-DC converter with power factor correction (PFC) operation followed by an isolated DC-DC converter. By the AC-DC converter, the AC input is converted to the constant 400V DC voltage, and the low distortion of input current and the high power factor can be achieved. The DC-DC converter modulates output voltage and current based on the status of the battery, and directly recharges it. The conventional phase-shift full-bridge (PSFB) topology with a full-bridge (FB) output rectifier is a very attractive topology for the isolated DC-DC converter in on-board battery charger because the PSFB topology has several advantages as follows; the voltage stress of all primary switches is clamped to the source voltage, the current stress of them is low compared to other topologies, the output voltage is easily controllable and stable with phase-shift manner despite of wide output voltage range, and zero-voltage-switching (ZVS) operation of all primary switches by utilizing the transformer leakage inductance and intrinsic capacitance of switches without any additional components.
However, the PSFB topology also has several significant drawbacks to apply EV battery charger. Firstly, the large conduction power loss coming from the circulating current on the primary side during freewheeling phase. It is because the freewheeling period can be longer in constant current (CC) charging due to the wide output voltage range, and the large turns ratio to achieve high output voltage makes the circulating current to be larger. Secondly, it is difficult to achieve the ZVS operation of the lagging-leg switches at light load condition due to the insufficient ZVS energy at leakage inductance. Thus, the switching power loss can be enlarged during constant voltage (CV) charging which takes longer time than CC charging. At last, a large output filter inductor is demanded for low output current ripple. Due to these drawbacks, the PSFB converter has the limit to reduce its volume and weight, and to increase the conversion efficiency.
In this dissertation, the research is mainly focused on the integrated structure and hybrid structure full-bridge topology development, and an optimal design and control method for high efficiency and high power density. The research is divided into three parts as follows:
Part 1. Integrated Dual Full-Bridge converter with Current-Doubler Rectifier for EV charger
In the research, a novel wide-range soft-switching topology based on the integration of two PSFB circuit is proposed. The novel topology has three legs on the primary side, and the center-leg is shared. In the secondary side, the integrated form of two current doubler rectifier (CDR) circuits having FB structure is adopted, which shares output inductors. In order to extend the ZVS operation range of lagging-leg switches in the conventional PSFB converter, the external inductor is typically added to the primary side of converter. However, the core loss and conduction loss generated by the additional inductor reduce the conversion efficiency. Furthermore, the size of additional inductor decreases the power density. On the other hand, the proposed topology can achieve the wide ZVS range with the only one external inductor having small inductance. It is because the output current is reflected to primary side in light load condition due to the integration circuit of CDRs, which extends ZVS range. In addition, the size of output filter inductor can be reduced since the output current ripple is reduced by the output load-share operation. Therefore, the high efficiency and high power density can be achieved. The validation of the proposed converter is confirmed by the experiment with a prototype on-board charger of 5.7kW (13.5A). As a result, the efficiency is higher than 95% in whole output power range, and it achieves 97.3% peak efficiency.
Part 2. Hybrid Converter with Wide ZVS Range and Minimized Circulating Loss for EV chargers
In this research, a hybrid structure converter, which can overcome the drawbacks of the conventional PSFB converter such as narrow ZVS range, conduction loss by circulating current, and large output filter inductor, is proposed. The hybrid converter discussed in this part consists of the conventional PSFB converter with a full-bridge rectifier and a half-bridge LLC series-resonant converter (SRC) with a voltage-doubler rectifier (VDR), sharing the lagging-leg switches and integrating the VDR of LLC SRC into the node of the secondary-side rectifier in the PSFB converter. This rectifier structure allows the proposed hybrid converter to have high efficiency due to ZVS operation in whole load condition for all the switches, zero-current-switching (ZCS) operation of the output rectifier diodes, and the reduction of circulating current during freewheeling phase by the output voltage of the LLC SRC. In addition, the size reduction of output filter inductor can be achieved. Its validity is confirmed by experimental results involving a 3.3kW (250-450V / 7.33A) prototype converter. As a result, the efficiency is higher than 95.7% in whole output power range, and it achieves 97.6% peak efficiency.
Part 3. Design and Control of Hybrid Converter for Optimal Conversion Efficiency in Electric Vehicle Chargers
This research analyzes the power distribution of the targeted hybrid converter which is the same converter as the proposed converter in part 2. From the analysis, the reason that the power distribution is poor, which causes low efficiency and low power density, is clarified. Based on the analysis, the optimal design of transformer and the control strategy with pulse-frequency modulation and pulse-width modulation are presented. With the precise design and control, the output voltage on LLC SRC is modified, which can increase the conversion efficiency and power density. Its validity is confirmed by experimental results involving a 3.3kW (250-450V / 7.33A) prototype converter and three different types of transformer. As a result, the maximum efficiency is achieved as 97.7% as peak efficiency, and it is noted that the power density can be increased by using smaller transformer without additional loss.
18세기부터 화석 연료가 보편적으로 사용됨에 따라 인류는 이전과는 확연히 다른 물질적 풍요와 편의를 누리며 살게 되었다. 특히 자동차의 등장은 인류에게 이동의 편의성을 제공하였고, 자동차 산업은 경제 발전을 이끌었다. 미국의 자동차 전문 출판사 Ward에 따르면, 현재 지구 상에는 10억 대가 넘는 차량이 있으며, 이들 중 대다수는 내연 기관에서 화석 연료를 연소시켜 에너지를 얻는다. 차량의 증가는 자연스럽게 자동차의 연료로 적합한 휘발유 및 경유와 같은 화석 연료의 대량 소비로 이어지게 되었고, 그 결과 자동차는 지구 온난화를 일으키는 이산화탄소 배출의 주범이라는 오명을 갖게 되었다.
지구 온난화로 인한 기후 변화로 세계 각지에서 자연 재해의 피해가 보고됨에 따라, 다수의 국가들은 자동차의 이산화탄소 배출량을 제한하기 위하여 엄격한 규정을 수립하였다. 그러나 미국 환경청(EPA)은 내연 기관 차량의 고작 5% 만이 2025년에 목표로 하고 있는 이산화탄소 배출량 규정을 만족할 것이라는 분석을 내 놓았다. 그에 따라, 세계 주요 국가들은 기존의 화석 연료 기반의 차량을 탈피하고 전 세계적으로 전기 자동차의 도입과 채택을 가속화하기 위해 전기차 이니셔티브 (EVI)를 2010년에 발족하였다. 이를 통해 하이브리드 자동차 (HEV), 플러그인 하이브리드 자동차 (PHEV), 그리고 배터리 전기 자동차 (BEV) 연구에 탄력을 받고 있다. 대한민국도 2015년에 EVI에 가입함으로써 전기차 개발의 한 축을 담당하게 되었다.
전기 동력 차량들은 구동 시스템의 에너지원으로써 충전지를 사용한다. 매년 40% 이상 증가하는 차량의 수요는 그만큼 전기차용 배터리 충전기에 대한 관심을 불러일으켰다. 전기차용 배터리 충전기는 전력의 크기에 따라 세 개의 레벨로 나뉘며, 충전기의 위치에 따라 온-보드와 오프-보드의 형태로 나뉜다. 본 연구에서 관심을 가지는 level 2의 온-보드 충전기는 3.3kW에서 6.6kW의 전력을 사용하고, 차량 탑재형 충전기이다. 따라서 충전기의 경량화, 고전력 밀도화, 그리고 고효율 달성이 매우 중요한 이슈가 되고 있다.
온-보드 충전기는 일반적으로 역률 개선과 DC-DC 컨버터의 입력 전압 조절을 수행하는 AC-DC 컨버터와 이와 연결된 절연형 DC-DC 컨버터로 구성된다. AC-DC 컨버터는 AC 전압을 400V의 DC 전압으로 변환해주며, 입력 전류의 왜곡을 개선하여 고역률을 달성하도록 돕는다. DC-DC 컨버터는 출력 전류와 전압을 배터리의 상태에 맞게 조절하며 배터리를 충전한다. 이러한 DC-DC 컨버터에는 다음과 같은 특징 때문에 이차측에 풀-브리지 형태의 정류기가 있는 위상 천이 풀-브리지 컨버터가 주로 사용된다. 먼저, 일차측의 스위치에 가해지는 전압 스트레스가 입력 전압으로 제한되고, 전류 스트레스가 다른 컨버터들에 비해 작다. 그리고 위상 천이 제어 기법을 통하여 넓은 출력 전압의 영역에 효과적으로 대응하며 출력 전압을 안정적으로 유지할 수 있다. 뿐만 아니라 추가적인 회로 없이 트랜스포머의 누설 인덕턴스와 스위치 내부의 캐패시턴스를 이용하여 일차측 스위치의 영전압 스위칭 (ZVS) 동작이 가능하여 고효율을 달성할 수 있다.
그러나 위상 천이 풀-브리지 토폴로지는 배터리 충전기에 적용하는 데에 있어 몇 가지 치명적인 약점이 있다. 첫째, 환류 구간에서 순환 전류에 의해 일차측의 도통 손실이 크다. 배터리 충전기는 정전류 충전 과정에 순환 전류가 크고, 출력 전압의 변화가 커서 환류 구간이 길어져 손실이 더욱 커지기 때문이다. 둘째, 출력 전류가 낮아짐에 따라 누설 인덕턴스에 저장된 에너지의 저감으로 인해 경부하에서 영전압 스위칭 동작이 원활하게 이루어지지 않는다. 따라서 긴 시간이 소요되는 정전압 충전 시에 손실이 증가한다. 셋째, 출력 전류의 리플을 낮추기 위해 부피가 큰 출력 필터 인덕터가 필요하다. 따라서 위상 천이 풀-브리지 토폴로지는 온-보드 충전기에서 요구하는 경량, 고전력 밀도, 고효율을 달성하는 데에 한계가 존재한다.
본 논문에서는 기존의 위상 천이 풀-브리지 토폴로지의 성능을 개선하는 통합 형태 및 하이브리드 형태의 풀-브리지 토폴로지 개발에 중점을 두었다. 그리고 토폴로지를 효과적으로 설계, 제어하는 방안을 제시함으로써 고효율과 고전력 밀도를 달성하기 위한 연구를 진행하였다. 본 연구는 크게 다음의 세 부분으로 나누어진다.
Part 1. 전기 자동차 충전기를 위한 통합 구조를 가지는 풀-브리지 컨버터
본 연구에서는 두 개의 위상 천이 풀-브리지 컨버터를 통합한 형태를 이용하여, 넓은 소프트 스위칭 영역을 갖는 새로운 토폴로지를 제안한다. 제안한 토폴로지는 두 개의 풀-브리지 컨버터가 통합됨에 따라 일차측에는 3개의 레그가 존재하고, 중앙 레그를 공유하는 구조이다. 이차측에는 풀-브리지 구조를 갖는 두 개의 배전류 정류기가 출력 인덕터를 공유하며 통합된 형태로 이루어져 있다.
기존의 위상 천이 풀-브리지 컨버터는 일반적으로 일차측에 인덕터를 추가하여 지상 래그의 영전압 스위칭 영역을 확장한다. 그러나 추가된 인덕터에서 코어 손실 및 도통 손실이 발생하여 전력 변환 효율이 저감되고, 인덕터의 부피로 인해 컨버터의 전력 밀도를 감소시키는 단점이 있다. 반면에, 새로운 토폴로지는 기존 위상 천이 풀-브리지 토폴로지와 달리 충분한 영전압 스위칭 영역을 작은 인덕턴스를 가지는 하나의 추가 인덕터 만으로도 확보할 수 있다. 배전류 정류기 회로의 통합에 의하여 경부하 조건에서 출력 전류가 일차측으로 유도되어 영전압 스위칭 영역이 확장되기 때문이다. 그리고, 출력 인덕터가 출력 부하를 분담하게 되어 출력 전류의 리플이 감소하므로 출력 필터 인덕터의 부피 저감이 가능하다. 따라서 고효율 및 고전력 밀도의 달성이 가능하다.
이를 검증하기 위하여 제안된 회로가 적용된 5.7kW (13.5A)의 온-보드 충전기를 제작하고 성능을 검증하였다. 그 결과 전 구간에서 95% 이상, 최대 97.3%의 효율을 달성하였다.
Part 2. 전기 자동차 충전기를 위한 하이브리드 구조를 가지는 풀-브리지 컨버터
본 연구에서는 순환 전류에 의한 도통 손실, 좁은 영전압 스위칭 영역, 큰 출력 필터 인덕터와 같은 기존 위상 천이 풀-브리지 컨버터의 문제점들을 극복할 수 있는 하이브리드 컨버터를 제안하였다.
연구에 이용된 하이브리드 컨버터는 풀-브리지 정류기를 가지는 위상 천이 풀-브리지 컨버터와 하브-브리지 LLC 공진형 컨버터가 통합된 회로이다. 지상 레그를 공유하며, LLC 공진형 컨버터의 배전압 정류기가 위상 천이 풀-브리지 컨버터의 정류기의 노드에 통합된 구조를 갖는 컨버터이다. 이러한 정류기 구조는 LLC 공진형 컨버터의 출력 전압의 조절을 통해 고효율과 고전력 밀도를 달성할 수 있는 장점이 있다. 그리고, 전 부하 구간에서의 모든 스위치에 대한 영전압 스위칭 및 출력 다이오드의 영전류 스위칭, LLC 컨버터의 출력 전압에 의한 환류 구간 동안의 순환 전류 감소, 그리고 출력 필터 인덕터의 부피 감소가 가능하다.
이를 검증하기 위하여 제안된 회로가 적용된 3.3kW (7.33A)의 온-보드 충전기를 제작하고 성능을 검증하였다. 그 결과 전 구간에서 95.7% 이상, 최대 97.6%의 효율을 달성하였다.
Part 3. 고효율을 위한 하이브리드 컨버터의 설계 및 제어 기법
본 연구에서는 Part 2에서 제안한 하이브리드 컨버터를 구성하는 두 컨버터의 전력 분산에 대한 분석을 바탕으로, 하이브리드 컨버터의 고효율 및 고전력 밀도를 달성할 수 있는 방안을 제시하였다. 그 방안으로써 트랜스포머의 최적 설계 기법 및 주파수와 시비율을 함께 조절하는 제어 기법을 제안하였다. 이 기법을 통해 공진 컨버터의 출력 전압을 변경함으로써 고효율 및 고전력 밀도를 달성할 수 있었다.
제안된 최적 설계 및 제어의 효용성을 검증하기 위하여 제안된 회로가 적용된 3.3kW (7.33A)의 온-보드 충전기를 제작하고 성능을 검증하였다. 또한 3가지 다른 구조를 갖는 트랜스포머를 제작하여 실험을 수행하였다. 이를 통해, 최대 효율을 97.7%로 증가시킬 수 있었으며, 또한 제안한 기법의 적용을 통해 효율 저감 없이 트랜스포머의 부피 감소가 가능함을 확인할 수 있었다.
