The ring rolling process is incremental and involves three-dimensional non-steady metal flow and continuous change of radius and thickness of the ring workpiece. Difficulties may arise in attaining the full profile at the required final diameter and the improvements in profile filling are generally achieved by altering the blank shape and adjusting rolling conditions, by experience or by trial and error. Therefore an efficient simulation method is required, by which side spread and cavity filling can be predicted accurately.
At any instant of the ring rolling process the deforming region is restricted near the roll gap and the remainder of the ring workpiece remains nearly as a rigid zone. To save computation time, only the ring segment around the roll gap is analysed by introducing the boundary conditions given by the kinematics of ring rolling operation.
The idle rotation of the pressure roll, which is one of the important features of the ring rolling process, is taken into account in formulating the problem by taking the peripheral velocity of the pressure roll as an unknown variable of the funtional when the ring rolling process is analysed under the plane strain condition.
It has been found that frictional conditions at the roll-ring interfaces have a relatively small influence on the computational results of the strain rate distribution, normal pressure distribution, roll separating force and driven roll torque. The approximation of frictionless pressure roll is shown to introduce only slight differences in the above-mentioned computational results because the pressure roll is idling and dissipates only negligible energy by bearing friction. When the pressure roll is treated as frictionless, the computation time is much reduced especially in the three-dimensional problem as compared with the case which does consider pressure roll friction.
Ring rolling of plain rings without axial constraint has been simulated by the three-dimensional rigid-plastic finite element method in order to predict fishtailing. As the axial component of the frictional stress at the ring-roll interfaces will influence the side spread of ring, and it can be considered in the formulation even when the peripheral velocity of the pressure roll is not known, only the axial component of frictional stress is taken into account on the pressure roll interface and other components are ignored. All components of frictional stresses are, however, considered on the driven roll interface. It has been assumed as an approximation that the ring rolling process consists of a series of discrete deformation passes because the ring section just coming out of the roll gap has a nearly rigid-body rotational motion with respect to the current ring axis until it enters the roll gap again. The comparison between computation and experiment has shown good agreements in roll separating force, driven roll torque, distribution of normal contact pressure and especially in the cross-sectional configuration of the deformed ring.
The three-dimensional rigid-plastic finite element method is employed to simulate profile ring rolling forming a T-shaped section from an initially rectangular cross-section without axial constraint. As the thickness of the ring decreases, the initial mesh system is changed to other mesh systems to treat the development of the profile effectively. Comparing the present result with that by the method of using the whole region as a computation region solving for the same problem, it is shown that by the present analysis the profile filling in the groove is predicted more accurately because the mesh systems with more number of elements and good mesh property were used in the analysis. The main advantage of the present method of analysis lies in the fact that it utilizes finer elements and pertinent remeshing for the deforming region and thereby more accurate results can be obtained with the same computer capacity.
The predicted results are shown to be in good agreement with the experiments. Especially the cross-sectional configuration and the profile filling in the roll cavity at the required final diameter of the ring are well predicted, which is the main objective of process analysis and design for profile ring rolling.
The proposed simulation method can be further extended to the analysis of the deformation in the region between two conical roll, thus enabling the complete simulation of the ring rolling process to produce rings of arbitrary cross-sectional shape.
환상압연공정은 점진적, 비정상상태의 3 차원 금속유동을 수반하고 공정중 링소재의 반경과 두께가 연속적으로 변한다. 따라서 원하는 최종 링 직경에서의 완전한 단면형상을 얻기가 매우 힘들어서 지금까지는 주로 경험과 시행착오에 의존해 왔다. 그러므로 폭방향으로의 퍼짐 및 단면형상의 완성도를 예측할 수 있는 이론적 방법이 요구된다.
환상압연 공정중 어느 때나 링소재의 변형영역이 두 롤 사이 근처의 좁은 영역으로 국한되고 나머지 부분은 거의 강체로 남아 있으므로, 계산시간을 단축하기 위하여 환상압연만의 운동학적 특성에 의해 주어지는 경계조건을 도입하여 두 롤 사이 근처의 좁은 영역만을 해석하였다.
환상압연공정의 중요한 특징인 압력롤의 공회전 조건은, 평면변형도 가정하에 압력롤의 원주속도를 범함수의 미지수로 간주하여 수식화 하였다. 계산된 변형도율 분포, 압력분포, 압연력 및 구동롤 토오크에 대한 링과 롤의 접촉면에서의 마찰조건의 영향은 매우 작았다. 압력롤이 공회전하고 베어링에서 극히 적은 에너지만을 소모하므로 압력롤을 무 마찰로 근사한 결과 역시 영향이 매우 작았다. 압력롤을 무마찰로 근사할 경우 압력롤의 마찰을 고려할 경우에 비하여 특히 3차원계산에서 계산시간이 대폭 줄어든다.
어미현상(fishtailing)을 예측하기 위하여 사각단면 링 제품을 제작 하는 공정을 해석하였다. 앞서의 결과를 이용하여 압력롤에서의 링의 압연방향으로의 마찰력 성분은 무시하였으나, 폭방향으로의 퍼짐은 마찰상태의 영향을 일반적으로 크게 받으므로, 폭방향으로의 마찰력 성분은 계산시간의 증가없이 고려할 수 있으므로 이 성분만을 고려 하였다.
두 롤 사이의 변형영역을 막 빠져나온 링의 단면은 거의 변형되지 않고 강체회전 운동을 하여 변형영역에 다시 들어가므로, 변형이 불연속적으로 일어나는 것으로 가정하여 해석하였다. 압연력, 구동롤 토오크, 압력분포 및 특히 단면의 변형된 형상은 실험과 잘 일치하였다.
단면형상의 완성도를 예측하기 위하여 T형 단면의 링 제품을 최초의 사각단면의 링 블랭크로 부터 제작하는 공정을 해석하였다. 변형이 진행됨에 따라 단면형상의 발달을 잘 처리하기 위한 적절한 격자 시스템으로 전환 하였다. 본 연구에서의 해석방법은 변형영역을 세분할 수 있고 따라서 특성이 좋은 격자 시스템을 사용할 수 있으므로, 같은 문제를 링 전체를 해석하는 방법에 의하여 해석한 결과에 비하여 단면형상의 발달을 더 정확하게 예측하였다.
예측된 결과들은 실험 결과들과 잘 일치하였으며, 특히 이 공정의 해석 및 공정설계의 주된 목적인 원하는 최종 링 직경에서의 단면형상은 매우 잘 예측되었다.
본 연구에서의 해석방법은 두 원추롤 사이에서의 변형 해석에도 적용할 수 있고, 따라서 임의의 단면형상을 갖는 형상 환상압연공정을 완전히 해석할 수 있다.
