In many engineering fields, newly designed actuators using novel drive principle in conjunction with the advances in mechatronic technologies have been researched and developed to improve conventional systems. They are considered in terms of integrating system design in aspect of control performance as well as the mechanical design aspect. Such an approach is also taken into consideration to automotive subsystems. The development of a new actuator structure driven by an electromechanical device with a dry clutch is required to reduce the production cost. However, most of clutch-related applications are based on a conventional dry-clutch system for manual transmissions. The negative effect originated from nonlinear characteristics caused by preload in a diaphragm spring is unavoidable.
The new clutch actuator has self-energizing mechanism to amplify the normal force applied on the contact surfaces for the engagement. This self-energizing clutch actuator (SECA) system allows the clutch module to consume less amount of energy for actuating the overall system. The bevel gear set is employed to implement a self-energizing mechanism for rotating apparatus. The equations of motion of the clutch-mechanism are represented to capture the essential dynamics of the proposed system. A model-based actuator position tracking controller is developed for the engagement of the clutch. Also, passivity analysis of the actuator system provides a design guide to prevent the clutch from being stuck. Finally, torque transmissibility based on the self-energizing effect is validated experimentally.
In addition to the system model based on the manipulator dynamics, the nonsmooth model is developed to describe the contact transition effect. This effect is needed to be considered because the proposed system has high stiffness due to the self-energizing mechanism. The model is reconsidered as an application of mechanical systems with unilateral constraints. The framework of nonsmooth dynamics is established with convex analysis. A simultaneous treatment of the actuator and driveline dynamics is possible for considering their interaction effect. Numerical simulation is performed using the time-stepping algorithm.
A nonlinear observer for estimating the state and disturbance is proposed for a class of nonlinear systems. State observer gains are selected such that a disturbance-free nominal error dynamics is minimum phase. Unknown disturbances are then identified by equivalent-like control input on the submanifold where the state estimation error corresponding to the output measurement is confined to zero. They can be estimated based upon the Robust Integral of the Sign of the Error (RISE) technique for continuous asymptotic convergence. Stability of the proposed scheme is analyzed to prove a semi-global convergence of the error to zero. The proposed observer algorithm is applied to the SECA system. The velocity and the clutch torque are estimated simultaneously by using the position measurement only.
For the control issue, an adaptive sliding mode control is applied for clutch engagement based on the position tracking. Since our system includes torque amplification mechanism, some parametric uncertainties in the model may lead to large erroneous results in the clutch normal force controller. To compensate this undesirable effect, estimations of the disk friction coefficient and some parameters are employed to control the engagement torque properly. The adaptation law of the disk friction coefficient provides online stiffness inference for the engagement force while in contact. Moreover, the unstructured disturbance is also compensated by the disturbance observer.
The comparative study between a SECA and another system is presented to verify the effectiveness of the proposed system. Although system configurations are different each other, qualitative analysis can be acceptable for a practical point of view. The conventional manual transmission-based actuator (CMA) made by the industrial clutch system manufacturer is compared with the proposed SECA system. First, the design viewpoint is considered to show that which actuator system requires the small driving power of the motor. Second, the control viewpoint is taken into account to investigate the controllability and dynamic effect of both systems.
As a summary, this dissertation addresses the concept of the self-energizing clutch actuator system, its modeling, torque estimation, and robust control design methodologies from the viewpoint of mechatronics. All of the results are validated experimentally. In other words, the proposed methods are not only based on theoretical understanding of dynamic systems, estimations and controls, but also considering practical issues in industrial applications.
본 논문의 목표는 자기강화원리를 적용한 차량용 클러치 구동시스템을 메카트로닉스 관점에서 개발하여 그 성능과 유용성을 검증하는 것이다. 이를 위하여 시스템의 모델링, 토크 관측기 설계, 제어기 설계 등을 순차적으로 수행 하였다.
보통 자동차용 클러치는 엔진동력을 전달하는 역할을 하므로, 그에 상응하는 토크전달력을 가져야한다. 이 경우 클러치 구동 시스템 또한 그에 상응하는 구동에너지를 가져야 하므로, 전기모터를 사용할 경우 고용량 모터가 필요하다. 하지만, 본 연구에서 개발한 클러치 구동 시스템은 자기강화원리를 적용하여 모터로 발생한 토크를 증폭 시켜, 적은 구동에너지 만으로도 높은 클러치 체결력을 확보할 수 있다. 자기강화원리는 쐐기형상의 기계적 구조를 통해 힘을 증폭시키는 것으로, 실생활에서는 삼각형 형상의 도어 스토퍼를 예로 들 수 있다. 이러한 쐐기형상의 구현을 위하여 랙앤피니언 기어셋을 적용하였다. 높은 토크를 얻기 위해 자기강화 증폭비를 높이면 클러치가 분리되지 않을 수 있다. 따라서 유한한 증폭비를 갖도록 시스템 설계의 가이드라인을 소개하였다.
일반적인 시스템 동역학으로 부터 얻은 모델을 통하여 구동 시스템 위치 제어기를 설계하였다. 클러치 토크는 마찰 디스크의 위치에 비례하므로, 이를 통하여 클러치의 체결력을 제어할 수 있다. 개발된 시스템에 대한 검증을 위하여, 차량 구동계 벤치를 구축하였다. 기본적으로 주어진 엔진토크(구동계 작동 토크)를 전달하기 위해서는 그에 상응하는 동력의 클러치 구동 모터가 필요하다. 제안된 시스템은 이러한 요구 조건보다 작은 동력의 모터를 이용해, 클러치의 체결력을 확보할 수 있다.
구동 시스템 기구부에 존재하는 마찰과 모델 불확실성은 제어 안정성을 저하시킨다. 이러한 문제를 극복하기 위하여, 적응 슬라이딩 제어기를 외란 관측기를 함께 적용하여 강인성을 강화하였다. 외란관측기의 출력을 보상제어 입력으로 사용하는 것은 선형시스템 기반의 주요 기법으로 알려져 있다. 따라서, 비선형 적응 슬라이딩 제어기와 결합하여 사용하였을 때 안정성을 보장하는 것이 중요하며, 이를 위한 게인 조건을 새롭게 도출하였다. 실험결과를 통해 짧은 시간안에 클러치 체결이 이루어짐을 확인하였으며, 안정적인 반복성능을 확보하였다. 클러치 체결 시에는 디스크 마찰계수를 예측하여 체결 위치를 보상하는 알고리즘을 구현하였다. 이 기법은 클러치의 위치정보만을 사용하며, 클러치 토크값의 피드백을 요구하지 않으므로 실제 차량용 제어기에 적용하기에도 매우 유용하다.
제안한 시스템은 자기강화원리를 통해 토크를 증폭하지만, 쐐기 메커니즘이 확정되면 토크 증폭비는 마찰계수의 함수가 된다. 이 때 시스템이 passivity를 만족하는 경우, 자기강화클러치 시스템은 높은 강성을 갖는 일반적인 구동시스템으로 볼 수 있다. 따라서, 높은 강성 때문에, 클러치 체결 시 hard contact 특성을 보인다. 이러한 특징을 고려하여, 불연속 동역학(nonsmooth dynamics) 이론을 활용한 모델을 개발하였다. 클러치는 체결과 분리를 반복적으로 수행하므로 시스템 모델이 불연속적으로 변하는 특성을 가진다. 따라서, 기존 모델링 방법을 사용할 경우, 클러치 체결 시 모드 스위칭이 발생하여 모델로 부터 얻은 값이 채터링을 포함하게 된다. 불연속 동역학을 사용하여 모델링 할 경우, 클러치 체결 및 분리를 하나의 운동방정식을 통해 해석적으로 표현할 수 있으며, 이를 time-stepping 알고리즘을 통해 구현하였다. 이러한 모델링 기법을 통해, 자기강화 토크 증폭비에 따른 체결력을 해석적으로 구할 수 있다.
클러치 토크는 직접 측정이 불가능하기 때문에, 이를 예측하는 문제는 차량 변속기 관련 연구의 주요 문제 중에 하나이다. 일반적으로 차량 구동계 모델과 엔진토크를 통해 클러치 토크를 추정한다. 이러한 방법은 슬립이 있을 때만 토크 예측이 가능하다는 단점이 있다. 본 연구에서는 상태 및 외란 추정이 가능한 비선형 관측기를 설계하여, 구동 시스템 모터 입출력만으로 클러치토크를 예측하는 알고리즘을 설계하였다. 슬라이딩 제어 이론의 등가제어기법을 관측기 설계문제에 적용하여, 출력값에 대응하는 추정에러를 제거한 뒤 나머지 측정 불가능한 상태변수를 추정한다. 상태변수 추정에러가 제로인 매니폴드 상으로 수렴하면, 최근 개발된 강인에러부호적분(RISE) 기법을 사용하여, 나머지 에러값을 외란으로 추정하게 된다. 이때 비선형 시스템의 궤환 불변 성질을 이용한다. 이는 일반적으로 액츄에이터의 부하를 예측하는 방법을 비선형 기법을 통해 확장한 것이다. 본 연구에서 제안한 관측기는 엔코더로 부터 얻은 모터의 위치값만으로 모터 속도 및 부하를 함께 예측하며, 부하 예측값을 통해 클러치 토크 값을 얻을 수 있다.
마지막으로, 제안한 시스템의 유용성을 검증하기 위해 최근 산업체에서 개발된 건식 클러치 구동시스템과 비교하였다. 각각의 시스템에 대하여 각종 인자 및 모터 사양의 설계과정을 보임으로써, 자기강화 클러치 구동 시스템이 더 적은 사양의 모터를 사용하여, 같은 엔진토크를 전달할 수 있음을 증명하였다. 또한, 제어기 설계과정을 수행하여, 제안한 시스템의 가제어성이 더 높다는 것을 확인 하였다.
