In this study, friction and wear tests were performed to investigate friction and wear characteristics of a multi-layered Diamond-Like Carbon (DLC) coating under dry friction and boundary lubrication regimes. The DLC coatings which consist of sequentially deposited 0.5-mm thick Cr, 2.0-mm thick CrN, 1.1-mm thick W-doped DLC (a-C:H:W) and 2.2-mm thick DLC (a-C:H) layers were formed on carburized SCM 415 Cr-Mo steel disks and AISI 52100 steel disks using a reactive sputtering system. As results, friction coefficients and wear rates of DLC coatings and AISI 52100 steel balls were obtained and they were used to describe the friction and wear characteristics.
Under dry friction regime, pin-on-disk type friction and wear tests were performed to investigate effects of sliding velocity and normal load on tribological characteristics of the DLC coating. The tests against 12.6-mm diameter AISI 52100 steel balls were carried out under sliding velocities of 0.0625, 0.125, 0.250, 0.500, 1.00 and 2.00 m/s and normal loads of 6.13, 20.7 and 49.0 N that correspond to 478, 717 and 956 MPa contact pressures. Each test was conducted for 20.0 km sliding distance without lubricant oil.
The results show that the friction coefficients decrease with the increase in sliding velocity and normal load. And, the wear rates of DLC coatings and AISI 52100 steel balls decrease with the increase in normal load. The increase in sliding velocity leads to the increase in wear rates of DLC coatings and AISI 52100 steel balls up to the maximum value. Then, the wear rates of both surfaces decrease, as the sliding velocity increases above specific value that corresponds to the maximum wear rate. The sliding velocities corresponding to the maximum wear rates of DLC coatings are the 0.250 m/s regardless of normal loads. In the case of sliding velocities that correspond to the maximum wear rates of AISI 52100 steel balls, they are the 0.250 m/s under the normal loads of 20.7 and 49.0 N, and the 0.125 m/s under the normal load of 6.13 N. Through microscopic observation and EDS and Raman analyses, reasons for the variation of friction and wear characteristics were investigated. With the increase in sliding velocity and normal load, the friction coefficients decrease due to the increase in degree of graphitization of worn DLC coatings and degree of transfer layers formation. And, the wear rates of DLC coatings and AISI 52100 steel balls are strongly affected by the transfer layers and the hardness of both surfaces. The transfer layers formed on the AISI 52100 steel surfaces mainly consist of highly disordered graphite, and reduce friction and wear of both surfaces.
Under boundary lubrication regime, SRV tests were performed to investigate effects of lubricant oil, sliding velocity and temperature on tribological characteristics and compatibilities between friction modifiers (FMs) and the DLC coatings. The tests against 10.0-mm diameter AISI 52100 steel balls were performed for 400 m sliding distance with three types of SAE 5W-20 oils which consist of hydro-cracked mineral base oil and various lubricant additives. The lubricant oils are classified by compounded FMs: no FM, GMO (glycerol mono-oleate) and MoDTC (molybdenum dialkyl dithiocarbamate). And temperatures of 27.0, 55.0, 80.0, 110 and 160 °C, reciprocating frequencies of 5.00, 10.0, 20.0 and 40.0 Hz, a stroke of 1.00 mm and a normal load of 293 N that corresponds to 2.00 GPa contact pressure were selected as test conditions.
In the test results using the FM-uncompounded and GMO-containing oils, the friction coefficients generally decrease with the increase in temperature. And, with the increase in reciprocating frequency, the friction coefficients decrease in the range of 5.00~20.0 Hz, and increase in the range of 20.0~40.0 Hz. The wear rates of DLC coatings increase with the increase in temperature, and are almost same regardless of reciprocating frequency and lubricant oil. In the case of wear rates of AISI 52100 steel balls, they generally increase with the increase in temperature and the decrease in reciprocating frequency. In most cases, the friction coefficients and the wear rates of AISI 52100 steel balls for the tests using the GMO-containing oil are lower than those for the tests using the FM-uncompounded oil. In addition, tribochemical films mostly composed of Zn, P, O and S are formed on the worn AISI 52100 steel surfaces, and they do not exist on the worn DLC coatings. In some cases, spalling occurs on the wear surface of DLC coating and it is stopped at the a-C:H:W layer beneath the a-C:H layer. Through surface observation using optical microscope and SEM and Raman and EDS analyses, it is confirmed that the graphitization of a-C:H layer, the degree of tribochemical films formation and the presence of GMO affect the friction and wear characteristics.
The test results using the MoDTC-containing oil show that the friction coefficients slightly decrease and the wear rates of both surfaces increase compared with the test results for the other two oils. Especially, the wear rates of DLC coatings drastically increase, and the a-C:H layers are completely worn out. In addition, tribochemical films mostly composed of Zn, P, O, Mo and S are formed on the worn AISI 52100 steel surfaces and a-C:H:W layers, and they are not stably maintained on both surfaces during the tests. Through test results, it is confirmed that the GMO and MoDTC are compatible and incompatible additives for the DLC coating, respectively.
These research results can be used for the selection of appropriate applications of this DLC coating or proper working conditions to optimize the working efficiency and life of various machine components to which this DLC coating is applied, under dry friction and boundary lubrication regimes. In addition, the results also present useful information for the selection of compatible friction modifiers to improve boundary lubrication performances of engineering surfaces to which this DLC coating applied.
본 연구에서는 건조 마찰 및 경계 윤활 조건에서 공업용 다층 DLC 코팅의 마찰 및 마모 특성을 파악하기 위한 실험을 수행하였다. 연구 대상 DLC 코팅은 reactive sputtering 공정을 이용하여 substrate에 0.5 mm 두께의 Cr layer, 2.0 mm 두께의 CrN layer, 1.1 mm 두께의 a-C:H:W layer, 2.2 mm 두께의 a-C:H layer를 순차적으로 증착하여 제작하였다. 건조 마찰 및 경계 윤활 실험을 위한 DLC 코팅 증착에 사용된 substrate는 각각 침탄 경화 SCM 415 Cr-Mo steel disk와 AISI 52100 steel disk이다.
건조 마찰 상태에서 미끄럼 속도와 하중의 영향을 파악하기 위해 상온의 대기 분위기에서 DLC 코팅이 증착된 disk와 코팅이 증착되지 않은 12.6 mm 직경의 AISI 52100 steel ball을 0.0625, 0.125, 0.250, 0.500, 1.00, 2.00 m/s의 미끄럼 속도와 6.13, 20.7, 49.0 N의 하중 조건에서 20.0 km의 거리만큼 미끄럼 마찰시키는 실험을 수행하였다. 실험에는 자체 제작한 pin-on-disk 형태의 마찰 및 마모 실험 장치를 사용하였다. 실험 후 마찰 계수와 DLC 코팅과 AISI 52100 steel의 마모율을 구하였다. 실험 결과 마찰 계수는 미끄럼 속도와 하중이 증가할수록 대체로 감소하였다. 그리고 DLC 코팅과 AISI 52100 steel의 마모율은 하중이 증가할수록 대체로 감소하였다. 또한 이들은 미끄럼 속도가 증가함에 따라 증가하여 최대값에 도달하였으며, 이후 미끄럼 속도가 증가함에 따라 지속적으로 감소하였다. 마모율이 최대값을 보이는 미끄럼 속도는 DLC 코팅의 경우 하중에 관계없이 0.250 m/s이고, AISI 52100 steel의 경우 6.13 N의 하중에서는 0.125 m/s, 20.7과 49.0 N의 하중에서는 0.250 m/s였다. 광학 현미경을 이용한 마모면 관찰 및 EDS(Energy Dispersive X-ray Spectrometer)와 Raman 분광법을 이용한 마모면 분석을 통해 미끄럼 속도와 하중의 변화에 따른 a-C:H layer의 흑연화(graphitization) 정도 변화 및 이착막(transfer layer)의 생성 정도 변화가 마찰 계수 변화의 주된 원인임을 확인하였다. 그리고 DLC 코팅과 AISI 52100 steel의 마모율은 주로 실험 조건의 변화에 따른 이착막의 생성 정도와 표면 경도 변화의 영향을 받았다. AISI 52100 steel 표면에 생성된 이착막은 주로 highly disordered graphite로 구성되며 마찰과 DLC 코팅과 AISI 52100 steel의 마모를 감소시켰다.
이와 더불어 경계 윤활 상태에서 윤활유와 미끄럼 속도, 온도 변화의 영향을 파악하기 위해 DLC 코팅이 증착된 disk와 코팅이 증착되지 않은 10.0 mm 직경의 AISI 52100 steel ball을 5.00, 10.0, 20.0, 40.0 Hz의 왕복 운동 주파수, 27.0, 55.0, 80.0, 110, 160 ℃의 온도, 293 N의 하중 및 1.00 mm의 stroke 조건에서 400 m의 거리만큼 미끄럼 마찰시키는 실험을 수행하였다. 마찰 및 마모 실험에는 상용 SRV(German: Schwingung Reibung Verschleiß, English translation: oscillating friction wear) tester를 사용하였으며, 경계 윤활 조건 조성을 위해 3 종류의 SAE 5W-20 윤활유를 사용하였다. 각각의 윤활유는 FM(friction modifier)의 첨가 여부 및 종류에 따라 FM이 배합되지 않은 윤활유, GMO(glycerol mono-oleate)가 배합된 윤활유, MoDTC(molybdenum dialky ldithiocarbamate)가 배합된 윤활유로 구분된다. 실험 후 마찰 계수와 두 상대 재질의 마모율을 구하였다. FM이 배합되지 않은 윤활유와 FM의 일종인 GMO가 배합된 윤활유를 사용한 경우의 실험 결과를 살펴보면 마찰 계수는 온도가 증가함에 따라 대체로 감소하였고, 20.0, 40.0, 10.0, 5.00 Hz의 순으로 낮은 값을 보였다. DLC 코팅의 마모율은 온도가 증가함에 따라 대체로 증가하였으며, 사용한 윤활유와 왕복 운동 주파수 조건에 상관없이 거의 동일한 값을 보였다. AISI 52100 steel의 마모율은 온도가 증가하고 왕복 운동 주파수가 감소함에 따라 대체로 증가하였다. 그리고 대부분의 경우 FM의 일종인 GMO가 배합된 윤활유를 사용한 경우 FM이 배합되지 않은 윤활유를 사용한 경우에 비해 마찰 계수와 AISI 52100 steel의 마모율이 감소하였다. 또한 AISI 52100 steel 마모면에 Zn, P, O, S가 주성분인 반응막이 생성되었으며, DLC 코팅의 마모면에는 어떤 종류의 반응막도 생성되지 않았다. 경우에 따라서는 DLC 코팅의 마모면에 부스러짐이 발생하기도 하였는데, 이 부스러짐의 전파는 a-C:H:W layer에 의해 정지되었다. 광학 현미경 및 주사 전자 현미경 이용한 마모면 관찰 및 EDS와 Raman 분광법을 이용한 마모면 분석을 통해 DLC 코팅의 마찰 및 마모 특성 변화의 원인은 a-C:H layer의 흑연화와 반응막의 생성 정도 및 GMO의 배합 여부임을 확인하였다.
FM의 일종인 MoDTC가 배합된 윤활유를 사용한 경우 다른 두 윤활유를 사용한 경우에 비해 마찰 계수는 소폭 감소하였지만 DLC 코팅과 AISI 52100 steel의 마모율은 증가하였다. 특히 DLC 코팅의 마모율이 급격히 증가하였으며, a-C:H layer는 완전히 마모되어 손실되었다. 그리고 Zn, P, O, Mo, S가 주성분인 반응막이 AISI 52100 steel의 마모면과 a-C:H layer의 손실에 의해 노출된 a-C:H:W layer의 표면에 생성되었는데, 이들은 미끄럼 실험이 수행되는 동안 윤활면에 안정적으로 유지되지 못했다. 각각의 윤활유를 사용한 실험 결과를 토대로 GMO는 연구 대상 DLC 코팅에 적합한 첨가제인 반면 MoDTC는 적합하지 못한 첨가제임을 확인할 수 있었다.
본 연구의 결과는 연구 대상 DLC 코팅의 적합한 적용 대상을 선정하거나 건조 마찰 및 경계 윤활 상태에서 연구 대상 DLC 코팅이 증착된 기계 부품의 작동 효율과 수명을 극대화하는 작동 조건 선정에 활용할 수 있다. 또한 윤활유 제조 시 연구 대상 DLC 코팅이 적용된 표면의 경계 윤활 성능 개선에 적합한 FM(friction modifier) 선정에 활용할 수 있다.
