The purpose of this research is to develop an environmentally benign catalytic process for epichlorohydrin (ECH) production. A systematic approach including modeling and simulation strategies is applied. The research is divided into three parts. Firstly, kinetic models of main and side reactions are developed based on the appropriate reaction mechanism. Secondly, study on the characteristics and properties of the catalyst pellets, e.g. effectiveness factor and deactivation effect, is carried out and the pilot-scale catalytic reactor is developed in the form of a packed-bed tubular reactor. To analyze the dynamic behaviors of the reactor, the dynamic model of the reactor is developed based on the kinetic models and the relevant characteristics of the catalyst pellet. Finally, a systematic design method is proposed for scaling up the pilot-scale reactor.
To develop the kinetic model for the main catalytic reaction, a mechanistic approach is used. The mechanism of the titanium silicate-1 catalyzed epoxidation reaction between allyl chloride and hydrogen peroxide is studied and the kinetic model corresponding to the catalytic reaction mechanism is developed. In addition to the main reaction, kinetic models for some relevant side reactions observed in the lab-scale experiments are also developed. The parameters of all the kinetic models are estimated by an efficient optimization algorithm combining the genetic algorithm and the Levenberg-Marquardt algorithm.
Since the high conversion and selectivity of the catalytic process are experimentally con-firmed, the pilot-scale reactor having a single packed-bed tube is developed. A mathematical model, including the kinetic models and the characteristics of the catalyst pellet, for the tubular reactor is proposed. The dynamic behaviors of the reactor are predicted and the optimal length of the tubular reactor to maintain a desired performance level is also determined by the simulation of the model.
For scaling up the tubular reactor, a computer-aided strategy is proposed. When designing a commercial catalytic tubular reactor having multiple tubes, temperature control is one of the most crucial issues because hot spots caused by exothermic reactions affect conversion, selectivity and lifespan of solid catalysts. The proposed design method combines a process modeling software package, heat exchanger design software and computational fluid dynamics (CFD) analysis. Using the proposed design method, a demonstration-scale multi-tube reactor comprising 200 tubes to produce 100 kg ECH/hr is designed and the optimal operating conditions of the reactor are also determined.
By using the systematic approach for developing a new catalytic reactor, the reaction kinetics and the dynamic behaviors of the reactor have been studied and moreover, the computeraided design method for the rational scale-up of the tubular reactor has been developed. Therefore, this framework based on modeling and simulation can be extended to various problems of design and optimization of commercial catalytic tubular reactors.
화학산업에서 모델링 및 최적화 기법을 이용한 반응기의 최적설계는 경제성 있는 공정 설계를 위한 필수적인 과정이다. 이 논문에서는 이러한 모델링 및 최적화 방법론을 이용하여 에폭시 수지 생산에 사용되는epichlorohydrin을 생산하기 위한 관형 촉매반응기의 모델링과 최적설계에 대한 연구가 이루어졌다.
연구의 절차는 일반적인 모델링 및 최적 설계 절차에 따라, 먼저 반응기 내부에서 발생하는 여러가지 화학반응에 대한 kinetic model을 완성하는 단계부터 scale-up을 통해 커지는 반응기의 특성을 고려하기 위한 촉매의 물성 및 반응기 내부의 전달현상을 고려한 수학적 모델을 완성하였다. 이러한 전체적인 절차에 의거하여 각 장의 연구는 다음과 같이 이루어졌다.
먼저, 2장에서는 원료물질로부터 epichlorohydrin을 생산하는 반응 메커니즘을 반영하는 kinetic model을 완성하였다. 이를 위하여, 기존의 연구 자료와 lab-scale의 실험을 통하여 반응 메커니즘을 선정하고 이를 반영하는 반응 속도식을 사용하였다. 그리고 유전자 알고리듬과 Levenberg-Marquardt 알고리듬을 융합한 효과적인 최적화 알고리듬을 적용하여 반응 속도식의 kinetic parameter를 결정하였다.
이러한 미시적 단계의 모델링 이후에, pilot-scale 반응기의 모델링을 위하여 반응기에 사용된 촉매의 성질과 반응기 내부의 에너지 흐름 및 유체의 유동을 예측하기 위한 연구가 수행되었다. 촉매의 주요 성질 중에서, 본 반응기 시스템에 큰 영향을 미치는 두 가지 인자가 고려되었다. 먼저, effectiveness factor는 고체 촉매의 활성점으로 분산 또는 확산되어 오는 feed component의 확산 저항에 의한 반응 속도의 저하를 반영하고 촉매의 비활성도 함수는 촉매의 사용에 따라 떨어지는 활성도를 반영한다. 이러한 촉매 고유의 특성은 반응기의 모델식에 반영되어 동적모사를 통해 반응기의 동특성을 예측할 수 있었다.
이상과 같은 모델링 과정을 거친 후, 운전조건 및 장치 구성의 변화에 따른 동특성을 반영할 수 있는 반응기 모델이 완성된다. 그리고 이러한 모델을 이용하여 최적의 상용 반응기 디자인을 위한 연구가 수행되었다. 반응기 디자인 단계에서는 산업용 반응기로 제작된 다관형 반응기에서의 온도 제어를 위한 설계가 가장 중요하게 고려된다. 이를 위해, 기본적으로 다음과 같은 computer-aided 설계 방법이 적용되었다. 먼저, pilot-scale 반응기의 모델과 실험 결과를 바탕으로 열교환기 설계 프로그램을 이용하여 반응기를 설계하고 전산유체역학 모사를 통해서 본 촉매반응기 제어의 가장 중요한 부분인 hot spot 제어를 위한 냉각시스템의 최적 운전조건에 대한 연구가 이루어졌다.
이러한 반응기의 모델링 및 설계에 기반한 시스템적 접근 방법으로 운전조건 및 설계의 변화에 대한 반응기의 성능을 예측할 수 있으므로 실제 산업 현장에서 활용되는 반응기 및 프로세스의 디자인과 최적화에 크게 기여할 것으로 기대된다.
