Due to the increasing demand on lightweight materials in automotive application, magnesium-based alloys have been extensively investigated to replace iron- and aluminum-based alloys. Currently car producers are willing to use magnesium-based alloys for two main applications: safety related parts, such as instrument panels, steering wheel cores, seat frames, etc., where high ductility and high-energy absorption properties are required; and powertrain components and other elevated temperature parts, such as gearboxes, oil pans, intake manifolds, transfer cases, crankcases, oil pump housing, etc., where adequate creep strength is a predominant requirement. Unfortunately, the representative commercial alloys, such as the AZ and AM series, are not satisfactory for manufacturing of powertrain parts operating at temperatures higher than 130$\,^{\circ}$C. Their poor properties at elevated temperatures mainly result from the alloying with aluminum, which provides good fluidity properties (castability) and mechanical properties at R.T. The presence of aluminum leads to the formation of eutectic $\textrm {Mg}_{17} \textrm {Al}_{12}$ ($\beta$) intermetallics at the grain boundaries, which adversely affect the creep resistance. In order to suppress the eutectic reaction involving the formation of the $\beta$-phase, many researchers have investigated the effects of adding rare earth metals, silicon, calcium, strontium, which can make intermetallics with aluminum, and have developed new creep resistant magnesium alloys such as the AE, AS, AX, and AJ series.
Because the calcium and strontium can form intermetallic compounds such as $\textrm {Al}_4 \textrm {Sr}$ and $\textrm {Al}_2 \textrm {Ca}$ (C15) phases, respectively, by the reaction with aluminum, strontium addition to the Mg-Al alloy is expected to suppress the formation of a $\beta$-phase more effectively than calcium addition. Although the studies on Mg-Al-Ca and Mg-Al-Sr ternary alloys have been widely investigated, only a few studies have been made on the Mg-Al-Ca-Sr quaternary system containing higher than 1 wt\% Sr. Therefore, this study investigates the effect of the combinative additions of calcium and strontium on the microstructural, tensile, and creep properties of Mg-Al alloys. For this purpose, Mg-5Al-2Ca-xSr (x=0-2.5 wt\%) and Mg-5Al-3Ca-xSr (x=0-4, wt\%) alloys were used for the experiments. The aluminum content was varied from 7 to 9 wt\% in order to confirm how much aluminum concentration is acceptable for the aspect of creep resistance.
Prior to the production of the casting specimens, the $\textrm {Pandat}^{\textrm{TM}} 6.0a with a PanMagnesium database of CompuTherm LLC was used to predict the phase formation during solidification of the designed alloys. In strontium-free alloys, the addition of 2-3 wt\% Ca did not entirely prevent the formation of a $\beta$-phase even in the Mg-5Al alloy, which had the lowest aluminum concentration in this study. It was predicted that adding strontium would suppress the formation of $\beta$ and C15 phases while increasing the fraction of C14 (or C36), $\textrm {Al}_4 \textrm {Sr}$, and $\textrm {Mg}_{17} \textrm {Sr}_2$.
The alloys were melted at temperatures higher than 800$\,^{\circ}$C in a mild steel crucible under the protection of a mixed gas atmosphere of $\textrm {SF}_6$ (1\%, v/v) and $\textrm {CO}_2$ (balance). The degassing and grain refining treatments were conducted by adding $\textrm C_2 \textrm {Cl}_6$ powders to the melt after the alloying elements were entirely dissolved and then maintaining a temperature of 750$\,^{\circ}$C for 30 min before pouring the mixture into a mild steel mould of 150 mm x 80 mm x 15 mm. The as-cast specimens were machined from the ingots into a cylinder (with a cross-sectional diameter of 6 mm and a gauge length of 25 mm) for tensile and creep tests. The tensile and compressive tests were conducted at three different temperatures of 25$\,^{\circ}$C, 150$\,^{\circ}$C, 175$\,^{\circ}$C, and 200$\,^{\circ}$C. Constant load tensile creep tests were performed at 150$\,^{\circ}$C, 175$\,^{\circ}$C, and 200$\,^{\circ}$C with a load of 50 and 70 MPa for 100 hr. Microstructural observations of the alloys were made using optical microscopy. The structural details were analyzed with X-ray diffractometer (XRD), scanning electron microscopy (SEM), and transmission electron microscopy (TEM).
The microstructure of as-cast Mg-5Al-3Ca alloy showed a typical dendrite structure with thin lamellar eutectic phases along the interdendritic regions, which were composed of C14 and C15 phases. The addition of 1 wt\% Sr produced a thick lamellar eutectic phase composed of aluminum and strontium. As the amount of Sr was increased to 4 wt\%, the fraction of coarse bulky phases composed of magnesium, aluminum, and strontium increased accompanying with the decrease in the fraction of lamellar phases. The volume fraction of second phases increased proportionally to the strontium content. The additions of aluminum of 2 and 4 wt\% to the Mg-5Al-3Ca-4Sr alloy resulted in the reduction of the dendritic cell size and even the fraction of the bulky phase. The refinement of dendritic structure is most likely caused by the suppression of the growth of a primary $\alpha$-Mg phase resulting from the decrease in the solidification range. By TEM observation, two types of bulky phases were found: One was a monotonic $\textrm {Mg}_{17} \textrm {Sr}_2$ phase, and the other was composed of an ultrafine lamellar eutectic structure of $\alpha-\textrm{Mg/Al}_4 \textrm {Sr}$. The formation of the ultrafine lamellar structure comes from the combined effect of the constitutional supercooling from the segregation of an insoluble element, Sr, and the contraction of the solidification range.
In the Mg-xAl-3Ca-ySr alloys, the tensile yield strength increased with the addition of alloying elements; however, the ultimate tensile strength shows an irregular trend, probably due to the drastic decrease in elongation when the alloying elements were added. The decrease in ductility was caused by the combined effect of the formation of the coarse precipitates and the increase in the volume fraction of second phases along the interdendritic region. The creep resistance was improved by the addition of strontium and resulted from the formation of thermally stable intermetallics.
In order to evaluate the effect of the volume fraction of the second phase on ductility and creep resistance, Mg-5Al-2Ca-xSr and Mg-7Al-2Ca-xSr (x=0-2.5, wt\%) alloys were investigated. The decreased amount of calcium and strontium led to a reduction of the volume fraction of the second phase followed by a slight increase in ductility; however, the yield strength and creep resistance were deteriorated. The volume fraction of the second phase showed no distinctive change by the further addition of aluminum because the amount of calcium and strontium was insufficient to react with the additional aluminum. Nevertheless, the creep resistance and tensile properties at elevated temperatures were decreased by the addition of aluminum to the alloys with the same calcium and strontium content, which resulted from the formation of a $\beta$-phase and the supersaturation of aluminum in the primary $\alpha$-Mg phase.
Based on these experimental results, it was concluded that the main creep mechanism is grain boundary sliding, because the creep deformation of the Mg-Al-Ca-Sr alloy was dependent on the amount and thermal stability of the second phase in the interdendritic region.
자동차에 대한 경량부품 적용 필요성이 증대함에 따라 철계 및 알루미늄계 합금을 대체할 수 있는 마그네슘 합금에 대한 연구가 활발히 진행되어 왔다. 자동차 업계에서는 다음과 같은 두 가지 분야에 마그네슘 합금을 적용하고자 하고 있다: 첫 번째 대상은 인스트루먼트 판넬, 스티어링 휠 코어, 시트프레임 등과 같이 고연성 및 고에너지 흡수특성을 필요로 하는 안전부품이며, 두 번째 대상은 기어박스, 오일팬, 인테이크 매니폴드, 트랜스퍼 케이스, 크랭크 케이스, 오일펌프 하우징 등과 같이 적절한 크리프 강도가 우선적으로 요구되는 파워트레인 부품이다. 대표적인 상용 합금인 AZ계 및 AM계 마그네슘 합금들은 130$\,^{\circ}$C 이상의 온도에서 사용되는 파워트레인 부품에는 적합하지 않다. 이러한 고온에서의 열악한 특성은 주로 유동성(주조성)과 상온 특성을 향상시키기 위해 첨가하는 알루미늄에 기인한다. 알루미늄이 첨가될 경우 입계에 $\textrm {Mg}_{17} \textrm {Al}_{12}$ ($\beta$) 공정상이 형성되는데, 이 상이 크리프 저항성을 크게 감소시키는 것으로 보고되고 있다. 따라서 이러한 ($\beta$)상의 형성을 억제하기 위하여 희토류 금속, 실리콘, 칼슘, 스트론튬 등과 같이 알루미늄과 화합물을 형성할 수 있는 원소들의 첨가효과에 대한 연구가 다수 이루어졌으며, 이를 통하여 AE, AS, AX, AJ계열로 알려진 크리프 저항성이 우수한 마그네슘 합금들이 개발되었다. \newline 칼슘과 스트론튬은 알루미늄과 반응하여 각각 $\textrm {Al}_4 \textrm {Sr}$ 및 $\textrm {Al}_2 \textrm {Ca}$ (C15) 등의 화합물을 형성한다. 따라서 Mg-Al 합금에 대한 스트론튬의 첨가는 칼슘을 첨가한 경우에 비해 $\beta$상을 더 효과적으로 억제할 것으로 기대할 수 있다. 그러나 Mg-Al-Ca 및 Mg-Al-Sr 3원계 합금에 대해서는 많은 연구가 이루어진 반면 스트론튬 함량이 1\% 이상인 Mg-Al-Ca-Sr 4원계 합금에 대해서는 거의 연구가 이루어지지 않은 실정이다. 따라서 본 연구에서는 Mg-Al 합금의 미세조직 및 크리프 특성에 미치는 칼슘과 스트론튬의 복합 첨가의 영향을 평가하였다. 이를 위하여 Mg-5Al-2Ca-xSr (x=0-2.5 wt\%) 및 Mg-5Al-3Ca-xSr (x=0-4, wt\%) 합금에 대하여 알루미늄의 함량을 7 내지 9 wt\%로 변화시키면서 크리프 저항성 측면에서 허용 가능한 알루미늄 함량을 확인하고자 하였다. \newline 시편의 제조에 앞서서 CompuTherm LLC사의 $\textrm {Pandat}^{\textrm{TM}} 6.0a와 PanMagnesium 데이터베이스를 이용하여 대상 합금 조성에서 응고시 형성될 수 있는 상을 예측하고자 하였다. 스트론튬을 첨가하지 않은 합금군에서는 2-3 wt\%의 Ca 첨가만으로는 알루미늄 함량이 가장 낮은 Mg-5Al 합금에서도 $\beta$상의 형성을 완전히 억제할 수는 없으나, 스트론튬의 첨가를 통하여 $\beta$상 및 C15상의 형성이 억제되고 C14(또는 C36)상 및 $\textrm {Al}_4 \textrm {Sr}$, $\textrm {Mg}_{17} \textrm {Sr}_2$ 등의 형성량이 증가할 것으로 예측되었다. \newline 합금의 용해는 800$\,^{\circ}$C 이상의 온도에서 연강 재질의 도가니를 사용하여 수행하였으며, 용탕 보호를 위하여 $\textrm {SF}_6$ (1\%, v/v)와 $\textrm {CO}_2$ (balance)의 혼합가스를 이용하였다. 합금원소들이 모두 용해된 후에는 용탕 정제 및 입자 미세화를 위하여 $\textrm C_2 \textrm {Cl}_6$ 분말을 첨가하고 30분 유지한 뒤 150mm x 80mm x 15mm의 몰드에 부어 주조 시편을 제조하였다. 주조된 시편은 직경 6mm의 단면 및 25mm의 gauge length를 갖는 인장 및 크리프 시험용 시편으로 기계가공 되었다. 인장 및 압축 시험은 25$\,^{\circ}$C 및 150$\,^{\circ}$C, 175$\,^{\circ}$C, 200$\,^{\circ}$C의 온도에서 수행하였으며, 인장 크리프 시험은 150$\,^{\circ}$C 및 175$\,^{\circ}$C, 200$\,^{\circ}$C의 온도에서 하중 50MPa 및 70MPa을 인가하여 수행하였다. 미세조직 분석에는 광학현미경 및 XRD, SEM, TEM 등을 이용하였다. \newline Mg-5Al-3Ca 합금의 주조조직은 전형적인 수지상 조직으로, 수지상계면 부위에서 C14 및 C15로 구성된 얇은 lamellar 형태의 공정상들이 검출되었다. 1wt\%의 스트론튬 첨가를 통하여 두꺼운 lamellar 형태의 Al-Sr 공정상이 형성되며, 스트론튬 함량을 4wt\%로 증가시킬 경우 lamellar 상들의 분율이 감소하면서 조대한 bulk 형태의 Mg-Al-Sr계 화합물이 형성되었다. 전체적인 2차상의 분율은 스트론튬 첨가에 의해 증가하였다. Mg-5Al-3Ca-4Sr 합금에 알루미늄을 2 및 4wt\% 추가할 경우 수지상 셀의 크기가 감소하며, bulk 형태의 화합물의 양도 감소하였다. 이러한 수지상 조직의 미세화는 응고구간의 축소에 따른 초정 $\alpha$-Mg상의 성장 억제로 인한 것으로 판단된다. TEM 관찰 결과 bulk 형태의 상은 단상 형태의 $\textrm {Mg}_{17} \textrm {Sr}_2$와 아주 미세한 lamellar eutectic 조직을 갖는 $\alpha-\textrm{Mg/Al}_4 \textrm {Sr}$ 등의 2가지로 구분할 수 있었다. 이러한 극미세 lamellar 조직은 마그네슘에 용해도가 낮은 스트론튬의 편석으로 인한 조성적 과냉 효과와 응고구간의 축소 효과에 따른 것으로 판단된다. \newline Mg-xAl-3Ca-ySr 합금의 경우 항복강도는 합금원소의 첨가에 따라 증가하였으나 최대인장강도는 불규칙한 양상을 보였다. 이는 합금원소의 첨가에 따른 급격한 연신율 감소에 의한 것으로, 연성의 감소는 조대한 정출물의 형성과 수지상계면에서의 2차상의 분율 증가에 의한 것으로 판단된다. 크리프 저항은 스트론튬 첨가량이 증가함에 따라 향상되었으며, 이는 열적으로 안정한 화합물의 형성에 기인한다. \newline 2차상의 분율이 연성과 크리프 저항에 미치는 영향을 평가하기 위하여, Mg-5Al-2Ca-xSr 및 Mg-7Al-2Ca-xSr (x=0-2.5, wt\%) 합금에 대한 연구를 수행하였다. 칼슘과 스트론튬의 첨가량을 감소시킴에 따라 2차상의 분율은 감소하고, 이에 따라 연성은 소폭 증가에 그친 반면 항복강도와 크리프 저항은 악화되었다. 알루미늄의 첨가량에 따른 현저한 2차상의 분율 변화는 나타나지 않았으며, 이는 추가된 알루미늄과 반응할 수 있는 칼슘과 스트론튬의 양이 충분치 않기 때문인 것으로 여겨진다. 그럼에도 불구하고 크리프 저항과 고온 인장특성은 칼슘과 스트론튬의 함량이 동일한 경우 알루미늄 첨가량이 증가함에 따라 감소하는 경향을 나타내었으며, 이는 초정 $\beta$상의 형성 및 $\alpha$-Mg 내의 알루미늄 과포화에 기인한다. \newline 상기 결과들을 종합하면, Mg-Al-Ca-Sr 합금의 크리프 변형은 수지상계면 부위에 형성되는 2차상의 양과 열적 안정성에 의존하였으며, 이러한 결과들로 미루어 본 합금에서의 주된 크리프 변형 기구는 입계 슬라이딩 기구인 것으로 판단된다.
