In this thesis, a new 3D diffuser lithography has been introduced. The 3D diffuser lithography technology gives a new way to form various rounded structures with excellent uniformity and reproducibility. The 3D diffuser lithography is compatible with the conventional lithography technology. The only difference between them is the use of a diffuser on a photomask. Since the diffuser randomizes the direction of the UV light, the exposed region forms a circular or an elliptical cross-section after development process. Various cross-sectional photoresist profiles were obtained by changing kind of diffusers, UV exposure dose, and pattern width. Furthermore, quite dense patterns having sharp borders could be obtained by over-exposing UV light through the diffuser and the mask with very close open patterns. This method will greatly simplify fabricating the 3D microstructures with the rounded-shape, enabling various new 3D microstructures and applications.
First, by using the 3D diffuser lithography and PDMS replication method, surface and 3D planar microlenses were simply fabricated. The fabricated surface microlenses had focal lengths of from 10 um to 15 um with the different heights. They showed a focal spot which had almost the same diameter as that of the ideal spherical shape. The proposed method for the microlens fabrication has three major advantages over conventional methods. First, the process is very simple. Second, the microlens shape can be controlled precisely and reproducibly by changing the process parameters of the 3D diffuser lithography. Finally, the microlens array with a fill-factor of almost 100% could be fabricated in a lithographical way, which was difficult to achieve with conventional technologies.
Also, a new 3D planar microlens which had excellent light focusing characteristics and facility in monolithic integration was proposed and fabricated by help of the 3D diffuser lithography. Its focal length (350 um) and focal spot (4.0 um in width and 7.9 um in height) were characterized. The 3D planar microlens was applied for optical interconnection system and the 3D planar microlens showed two times higher coupling efficiency between single mode fibers than the 2D planar microlens did due to its excellent focusing characteristics. Finally, an efficient optical detection system was developed. Sensitivity of the detection system was greatly enhanced more than three times by using the inexpensive LED light source and the 3D integrated microlenses combined with the reflector. And SNR of the detection system was over 5. Furthermore, the hybrid integration of the SMD LED module into the chip resulted in the improvement in limit of detection down to 10 uM. And the use of the lensed LED showed possibility for the sensitivity enhancement of the detection system down to 1 uM by effective focusing of the light from LED into the 3D planar microlens. This work will help the realization of the very low-cost biochips for various biomedical purposes.
마이크로머시닝 (micromachining) 기술이 개발된 이래 다양한 3차원 구조체에 대한 요구가 급증하고 있다. 그 중에서 기존의 리소그래피 (lithography) 기술로는 구현할 수 없는 커브드 전극 (curved electrode)을 가지는 마이크로스위치 (microswitch) 및 마이크로셔터 (microshutter), 마이크로렌즈 (microlens) 등의 곡면을 가지는 3차원 구조체에 대한 수요가 많아지면서 새로운 3차원 구조체 제작 기술들이 개발되고 있다. 그러나 기존의 3차원 구조체 제작 기술들은 재현성, 균일성, 안정성 등에 많은 문제점이 있고 고가의 장비를 필요로 하기도 한다. 본 논문에서는 재현성, 균일성, 안정성이 검증된 기존의 리소그래피 기술을 이용하면서 곡면을 형성할 수 있는 새로운 3차원 디퓨저 리소그래피 (3D diffuser lithography) 기술을 제안하고 개발하였다.
새로운 3차원 디퓨저 리소그래피에서는 자외선 노광 (UV exposure) 시 포토마스크 (photomask) 위에 디퓨저를 놓음으로써 포토레지스트로 입사하는 빛의 진행방향을 임의의 방향으로 바꾼다. 이를 통해 둥근 단면을 가지는 오목한 포토레지스트 패턴 (photoresist pattern)을 형성할 수 있다. 디퓨저의 종류와 자외선의 노광량 (exposure dose), 패턴의 크기를 변화시킴으로써 매우 다양한 크기와 모양의 둥근 포토레지스트 몰드 (mold) 단면을 얻을 수 있었다. 둥근 단면을 가지는 포토레지스트 몰드는 마이크로렌즈와 같은 곡면을 가지는 여러가지 3차원 구조체를 제작하는 데에 사용할 수 있다.
3차원 디퓨저 리소그래피의 응용으로 먼저 플라스틱 서피스 마이크로렌즈 (plastic surface microlens)에 대한 연구를 진행하고 마이크로렌즈의 특성을 평가하였다. 디퓨저 리소그래피 기술을 이용하여 제작한, 둥근 단면을 가지는 포토레지스트 몰드에 PDMS를 붓고 굳힌 후 떼어냄으로써 간단하고 값싸게 마이크로렌즈를 제작하였다. 이러한 PDMS 마이크로렌즈는 다양한 크기와 모양을 가지고 있고 2.6 nm의 낮은 RMS 표면 거칠기를 가진다. 제작된 $10\mu m$ 의 폭을 가지는 마이크로렌즈의 높이를 바꿈으로써 초점 거리 (focal length)를 $10~15\mu m$ 로 조절할 수 있었다. 또한 회절에 의해 제한되는 이론적인 초점 크기 (focal spot diameter)와 같은 초점 크기 $(1.7\mu m)$ 를 가져 이상적인 구면을 가지고 있음을 확인하였다.
3차원 디퓨저 리소그래피의 두번째 응용으로 3차원 플라나 마이크로렌즈를 새롭게 제안하고 개발하였다. 디퓨저 리소그래피 기술을 이용하여 옆면이 둥근 포토레지스트 몰드를 형성하고 PDMS로 그 모양을 복제하여 3차원 플라나 마이크로렌즈를 제작하였다. 기존의 2차원 플라나 마이크로렌즈가 기판과 평행하게 입사하는 빛을 기판과 수직인 방향으로는 집광하지 못하는데 비해, 3차원 플라나 마이크로렌즈는 입사하는 빛을 $4.0\mu m$ 의 폭과 $7.9\mu m$ 의 높이를 가지는 초점으로 집광 (focusing)하여 높은 집광효율을 나타내었다. 이러한 3차원 플라나 마이크로렌즈를 광배선 시스템 (optical interconnect system)에 적용하여 2차원 플라나 마이크로렌즈를 사용한 경우 최대 19 %에 불과하던 싱글 모드 광섬유 (single mode optical fiber) 간의 커플링 효율 (coupling efficiency)을 최대 43 %까지 증가시켰다.
3차원 디퓨저 리소그래피의 마지막 응용으로 마이크로렌즈를 이용한 형광검출 시스템 (fluorescence detection system)을 개발하여 그 특성을 평가하였다. 제안된 형광검출 시스템은 집적된 LED 광원, 입사한 여기광 (excitation light)을 형광 용액이 들어있는 미소유체 채널 (microfluidic channel) 내의 한 점으로 집광하여 빛의 세기를 증가시키는 3차원 플라나 마이크로렌즈, 발생한 형광을 광검출기 (photodetector)로 모아주는 서피스 마이크로렌즈, 그리고 채널 아래로 나가는 빛을 반사시켜 광검출기로 모아주는 반사판으로 이루어져 있다. 3차원 디퓨저 리소그래피 기술로 구현된 마이크로렌즈 및 미소유체 채널은 PDMS를 이용하여 값싸게 제작할 수 있고 PDMS의 높은 투과율로 인해 광손실이 적다는 장점을 가진다. 뿐만 아니라 PDMS 마이크로렌즈를 이용하면 포토레지스트 마이크로렌즈와는 달리 자가형광 (auto-fluorescence)이 적어서 이로 인한 잡음이 줄어들게 된다. 제작된 형광검출 시스템의 성능을 평가한 결과, 2차원 플라나 마이크로렌즈만을 이용한 광검출 시스템에 비해 3배 정도 높은 형광을 관찰하였고 렌즈가 집적된 표면실장 (surface mount device) LED 모듈을 설계 및 제작하여 광원으로 이용한 경우 여기광의 세기가 증가하여 $1\mu M$ 의 농도를 가지는 형광용액의 형광도 검출할 수 있었다.
본 논문에서는 다양한 형태의 곡면을 가지는 3차원 구조체 제작에 적합한 3차원 디퓨저 리소그래피 기술을 제안하고 개발하였으며 이를 응용하여 고성능의 마이크로렌즈 및 형광검출 시스템을 새롭게 제안하고 구현하였다. 3차원 디퓨저 리소그래피 기술은 이러한 응용 분야 외에도 3차원 구조체를 필요로 하는 분야에 널리 이용될 수 있을 것으로 기대된다.
