Usually, a robot manipulator that has fewer number of joint actuators than the total number of joints is known as an “underactuated robot manipulator”. The underactuated robot manipulator has active joints with actuators and passive joints without actuators. The dynamics and control problems of underactuated robot manipulators with nonholonomic constraints have been being studied from the 1990''s. The control of underactuated robot manipulators has drawn a great attention in recent years.
The underactuated robot concept is very useful for the reliability or fault-tolerant design of robot manipulators working with dangerous materials or in remote or hazardous areas such as space, underwater, and nuclear power plants where the repair or replacement of failed actuators is a very difficult task. Since a robot manipulator with failed actuators or failed joints can be considered as an underactuated robot manipulator, the control problem of underactuated robot manipulators can be applied to the fault-tolerant control problem of robot manipulators with failed joints. Then the passive joints of underactuated robot manipulators can be considered as the failed joints of robot manipulators.
The reliability and safety based on fault detection and accommodation play a key role in the operation of autonomous and intelligent robotic systems. Fault tolerance is increasingly important for robots, especially those in remote or hazardous environments. Robots need the ability to effectively detect and tolerate internal failures in order to continue performing their tasks without the need for immediate human intervention.
This dissertation deals with the problem of designing a robust adaptive controller overcoming the uncertainties for uncertain underactuated robot manipulators that can be used in a fault-tolerant control system for robot manipulators with joint or actuator failures. The controller design method is based on the Lyapunov function approach using the norm-bounded property of uncertainty. In joint space and Cartesian space, robust adaptive joint control and Cartesian control schemes are proposed. The proposed robust adaptive joint control scheme using brakes equipped at passive joints guarantees that all joints of an underactuated robot manipulator are stabilized to their desired set-points. For a robot manipulator with free-swinging passive joints that have neither actuators nor brakes, or have failed actuators and failed brakes, the proposed robust adaptive Cartesian control scheme achieves the continuous path control of the robot''s end-effector. The proposed control schemes for underactuated robot manipulators are very useful in a fault-tolerant operation and control for robot manipulators with joint failures. In order to apply the proposed control schemes to a fault-tolerant control system and to tolerate joint failures of robot manipulators, fault detection methods for joint failures are proposed, respectively, in the joint control level and the Cartesian control level. Based on the presented fault detection method and the control scheme for underactuated robot manipulators, this dissertation proposes a robust fault-tolerant control framework for robot manipulators with joint failures in the joint control level and the Cartesian control level. The proposed fault-tolerant control framework considers a {\em free-swinging joint failure} that causes the loss of torque (or force) on a joint due to a hardware or software fault in a robot manipulator. After a free-swinging joint failure, the failed joint moves freely under the influence of external forces and gravity.
First, a fault detection method for free-swinging joint failures of robot manipulators is proposed to effectively detect joint failures and identify the location of the failed joints. On-line model-based fault detection and identification methods are proposed, respectively, in the joint control level and the Cartesian control level. These detection methods are presented, respectively, for cases without uncertainty and with uncertainty. By the fault detection and identification of joint failures, we can find out whether joint failures occur or not, and which joints fail. The proposed fault detection schemes use only encoders and tachometers to measure the position error and velocity error. These methods do not require any other special hardwares for detecting and identifying a free-swinging joint failure.
Secondly, robust adaptive control schemes for underactuated robot manipulators overcoming the uncertainties are proposed, respectively, in the joint control level and the Cartesian control level. The proposed controller of underactuated robot manipulators is used as the fault recovery controller of robot manipulators with failed joints in the proposed fault-tolerant control system, in order to continue performing robot''s original tasks autonomously in spite of joint failures.
A robust adaptive joint control scheme for underactuated robot manipulators using brakes equipped at passive joints in joint space is proposed in the presence of parametric uncertainty and external disturbances. The proposed joint control scheme stabilizes all joints to their desired set-points. The proposed joint control scheme has two control modes with a passive joint control and an active joint control, and one braking mode to lock all passive joints at their desired set-points. In this case it is assumed that the passive joints do not have normal actuators or have failed actuators, but those are equipped with brakes.
Next, we propose a robust adaptive Cartesian control scheme for robot manipulators with free-swinging passive joints in order to achieve the continuous path control of the robot''s end-effector in Cartesian space. This scheme is suitable for some joints with failed actuators and failed brakes as well as passive joints with no actuators and no brakes. In order to guarantee the availability of the proposed Cartesian controller, a singularity-free Cartesian path planning avoiding the dynamic singularities is achieved via a computer simulation.
The proposed joint and Cartesian space control schemes do not need {\em a priori} knowledge of the accurate dynamic parameters and the exact uncertainty bounds. To illustrate the feasibility and robustness of the proposed control schemes, various simulation studies are performed for a three-link planar robot manipulator with a passive joint in the presence of parametric uncertainty and external disturbances. The proposed robust adaptive joint and Cartesian control schemes are also applied to an actual three-link SCARA robot manipulator of which third joint is passive. Experimental results for an actual SCARA robot are presented and show that the proposed control schemes are valid and robust in the real application.
Finally, a robust fault-tolerant control framework for robot manipulators with free-swinging joint failures is developed by integrating the presented fault detection method and the proposed robust adaptive control scheme for underactuated robot manipulators. The proposed overall fault-tolerant robot control system has a multilayered configuration: a normal control layer, a fault detection layer, a fault recovery control layer, and a monitor layer. The normal control layer has a normal controller to control the robot normally and satisfactorily without joint failures. The fault detection layer has a fault detection routine and performs the fault detection and identification process for joint failures. The fault recovery control layer has a fault recovery controller to recover and accommodate joint failures, and to continue performing the original task autonomously in spite of joint failures. When joint failures are completely detected and identified through the fault detection layer, the monitor layer immediately commands that the main controller of the robot should be changed from the normal controller into the fault recovery controller. The proposed fault-tolerant control framework is developed for both cases of the joint control level and the Cartesian control level. Various simulation studies for a three-link planar robot manipulator with a failed joint are performed to show the feasibility and usefulness of the proposed fault-tolerant control frameworks. Simulation results show that the proposed fault detection methods are valid and successfully detect a joint failure and exactly identify the joint location of the detected failure. After detecting and identifying a joint failure completely, simulation results also present that the robot task is completely accomplished in spite of the joint failure by the proposed robust fault recovery control scheme. Several simulation results for various situations show the feasibility and robustness of the proposed fault-tolerant joint and Cartesian control schemes.
The presented robust fault-tolerant control framework for robot manipulators with joint failures is very useful for robot systems working in remote or hazardous areas such as space, underwater, nuclear power plants, medical environments, etc., where the repair or replacement of failed actuators is very difficult. There are great hopes that this study on the robust fault-tolerant control for robot manipulators with failed joints will help activate and promote the research for a fault-tolerant or reliable control system design of the future intelligent and autonomous robots.
